Over the years I have had the occasional grinding when I go to crank, it was pretty rare and I read about others having the issue. Mine has now gotten worse and is no longer occasional but often. How have others approached this? Will just a new starter help (mine is only a few years old, OEM Motorcraft). Has anyone replaced the ring gear/flywheel? What about the mod that addresses the flawed design of the drive gear engaging on the ring gear while it is already spinning? I have heard some people install a solenoid where you can engage the drive gear before you crank thus eliminating the problem. Need to do something soon...
The more frequent grinding is probably an indication that the ring is chewed up, but I've had bad starters on other engines grind and a replacement cured it. If you were to mod it so that the gear engages before the motor turns it'll probably compensate for a chewed ring.
Can the ring gear not be inspected but looking through the inspection cover on the bottom front of the trans?
I'm not sure if you mean there is a window or do you have to drop the cover? I'm almost afraid to look at it. I'm probably going to start carrying a breaker bar and a deep socket to fit the crankshaft bolt.

There is an inspection cover that you can remove and get a look at the ring gear. But, really, you know what the problem is. Contact a transmission shop, with the proper tools it's really not a big job. Three hours labor?

My friend had it done on a 2WD Chevy dump truck and it cost him $1,000. Has anyone tried any of the Harbor Freight transmission jacks? I already have 2 good floor jacks and 1/2 dozen bottle jacks and a roomy indoor place to work. The truck is only used occasionally right now so I can take my time fixing it. The only thing I am worried about is the transfer case going off balance and tipping everything over.

I've done it on a couple. The first I did laying on my back with a cheap trans jack....works. The last couple I did with the help of a pit and a trans jack...much better to be able to stand up and wrench. You can remove the transfer case pretty easily, a couple of nuts/bolts to remove and a new gasket.
