some axles you leave the oil 1/2" or so below the fill hole. other wise it may spit out the breather. dealer may of over filled and didnt realize it. my toyota front end spooges out the breather if its filled to the hole

Ok, I heard back from Ford, and the dealer. Their conclusion is the vent tube was defective. I don't know how a non pressure hose can be defective, but according to their analysis, the pinion seal was indeed intact, no observable wear to gears/brgs. I'm going to give them one last chance to replace the tube, and steam clean the truck. If I have another issue with the original axle, it's either going to get a new axle or arbitration for a buyback.
Like willynilly said, it's pretty easy to get oil to come out the breather. I changed the differential fluid on my prior truck with it parked pointing down hill (fill hole is in the back of the differential). More fluid is a good thing, right? Not! Oh, the stink was so bad. It covered the driver side wheel well inside the engine bay. It took a number of washing to get rid of the stink. I learned my lesson, right? Nope, did the same thing on my ATV. I thought a seal had gone bad not realizing that the breather tube came out right above the axle shaft coming out of the transmission.

thanks. According to the tech it wasn't overfilled and I know he filled it on the level rack. Hopefully that's all that caused it though.
Looks like they may have had a bad run of parts/procedures at the Dana plant....
2018 F350 DRW in the shop now with same problem...rear end whine between 70-74mph, only under power, not when decelerating. I suspected bearing preload when I brought it in. Just found out that ring gear and pinion parts are on backorder...no ETA.
Update...
New ring/pinion/bearing assembly came in...when installing, they noticed the differential housing was "tweaked" and have a new one on order. "Tweaked" was defined as not within alignment specs, so I guess it was either machined incorrectly or the axle tubes welded out of alignment. Anywhoooo....looks like they will be keeping truck another week.

Wow, Dana must have some terrible quality control? Sounds like you have an honest service department and appear to be doing what’s right. I can’t get my local dealer to agree my truck even has a problem. Good luck. The wait will be worth it to have a trouble free truck.

Wow. That's pretty bad. At least you get a brand new axle out of it.
I've had the truck back for over a week, and no issues thus far. The dealer still needs to clean the oil off the gooseneck hitch, but other than that keeping my fingers crossed this truck stays out of the dealer for good. Love the truck, no other issues besides this axle and the minor tailgate annoyance.
Got truck back with new rear end housing, gears, bearings. Definitely quieter than the original parts, but I still hear a very faint whine from 65-75mph under throttle. You have to be on a road with very smooth asphalt to hear it, but I know its there.... I suspect they won't be able to hear anything and will chalk it up to "acceptable noise level".
Going to discuss with the Service Manager today and see where we go from here.

I'm wondering if these newer Advantek gears are more susceptible to noise in an effort to be more efficient? Just a total SWAG? Mine is still making noise but I'm going to let it develop a bit more and try another dealership in the next town south of me.
Local dealership near us is a total joke, you can see in their face they hate customers and just fake smile. It's surprising how Ford can do so well even though many dealerships are run so poorly?

Yeah, another update, the axle continued to blow oil out of the vent tube after running 70+ on the freeway for extended periods, so Ford is sending another complete axle assembly to replace this defective one. 'Bout time cause they were on strike three throwing parts at it.

Great news! Let's hope the new axle assembly is trouble free. I still haven't had the time to take my truck down to Victorville area yet. Seems like the dealer there is responsive, unlike mine, which are nimrods.
