I'm stumped with a blower motor issue. The biggest issue is the inconsistency. 4 speeds on my AC control. 90% of the time when on the two fastest setting it makes a good awful noise, 30% on the lower two. I've changed out motors twice. They don't make noise when out of the housing. I've taken all vents out of the truck and cleaned and repairs the door that changes when setting is switched. No change. It had a small amount of debris, but nothing major. What now?
Have checked both side of the heater core & AC evaporator for crap?
if they are blocked the fan will try and pull air thru and could make a noise doing so.

Excuse me for a moment while adjust my Sherlock Holmes hat and light my pipe.
1) Why was the blower motor originally changed? Did the noise only start with the first replacement?
2) If the noise only started with the first replacement, did the second replacement come from the same source?
3) Did you reuse the existing squirrel cage or did one come with the new motor? Either way, I wonder if the squirrel cage is loose or warped and the noise comes from hitting the housing. That would explain why it tests fine in free air.
4) The potentially blocked ducts - Did you inspect the side of the AC evaporator facing the fan? All air goes through it, whether the AC is on or off. It's the first thing downstream of the fan, so it's where debris collects. You can see a little bit of with the fan removed. I think you can also see if you remove the resistor pack. If the evaporator is clogged, it can be moved out of the housing a few inches for cleaning without having to discharge the system.
1. Was changed because of the noise.
2 - 3. Two different motors, two different cages, both used. Second one was from a junked truck no idea of sound in it original source. (could be the cage)
4. I used a small shop vac to (try) remove the debris. Tons of pine needles. This Truck is a barn find. Pine needs and dirt dobber nests were free of charge. I can go further into the housing if I want to dismantle it. (tomorrow... too damn cold today)

I have had several vehicles that pin oak leaves and similar make it into the blower and make a pretty good racket until they finally get chewed up, then it clears until the next leaf makes it in...
