So first thing. I'm a 7.3 guy. Own a '97, but my dad owns a '05 6blow. Not 2 weeks ago he got the typical bulletproof done since the EGR cooler apparently went out. $5500 later it's back on the road, but now he wants to start upgrading.
I haven't been able to test drive the truck being stationed in NC and he's home in MI. He claims there is a turbo lag "very brief" are his words. It's his first diesel though and he's used to the instant up and go from his v10.
Anyway... What can he do to upgrade as for power and such. It's his daily driver. It's daily duties include hauling a dump trailer, a #12k work trailer, and other carpentry related duties so reliability is more important than anything.
He's mostly looking for injector/turbo recommendations and probably a good tuner/programer. I know guages will be a must same with an intake/turbo back exhaust.
I would first start out by not insulting the "6.blow". Going onto an import page and saying "Der, I like Merica built cars, rice burners suck but help meh" is a bad way to start.
I would tell him to go with an SCT tuner as it has gauges and firms up the shift points. After that an Edge unit for the other gauges and monitoring. FICMrepair.com can add a tune to the FICM as well. I have all 3 and love them.
I'm in no way trying to insult it I just find the name funny and it's what everyone I know calls them.
They are no doubt stellar motors once they are bulletproofed. Nothing quite as fast as them and I'm pretty sure the 6.4 is off the same build right? Which is badass as well.
My 6.0Blow eats everything in its path, including 7.3s.
I'd start with a FICM tune from FICMrepair.com, have him add the Atlas 40 to restore the throttle response and up the mileage a little. Then clean the turbo, use a turbo mounting kit ($30) and add an MBRP SS turbo back, 3.5" down pipe to a 4" straight back exhaust, no CAT for a great sound and a little increase. That should get the EGT's down a little. No need to get a bigger turbo/injectors, they are plenty big now!
Reliability; Do the Blue spring upgrade for the fuel system, get a monitoring device as mentioned and ALWAYS use OEM oil/fuel filters and change oil at 5000 miles. Use a good synthetic 5w-40.
He'll then be able to smoke just about any 7.3 that lines up next to him... PERIOD
Did he get head studs?
I don't think he's going to be racing the work truck anytime soon. He's just aiming for fuel economy and a little more up and running. Obviously he has less work to do than I do in my 7.3, but that's how technology works. I think he got studs, but I'll have to check receipts. If not I have a buddy selling an unused set really cheap.
If you remove the turbo, it needs a new seal kit. O-ring, gasket and a new set of mounting bolts. Nothing special, but always use a kit!
I'm giving you crap... Just make sure he does the Blue spring, it makes sure injector pressure stays above 45psi on WOT. The Atlas 40 tune will get him right and the other stuff will make him feel like a kid again. Beside giving the truck some added reliability since he's done some work to it.
I think I explained pretty well the other stuff and cost. Could probably do all of it for $1000 or less and some time under the hood.
Lot of junk injectors out their, stay Ford OEM, dealer reman only if you need replacements. I mentioned FICMrepair.com, Ed sells good stuff, is a sponsor here and will do you right, even down to the Ford injectors when the time comes.

New o-ring for the feed tube where it comes out of the oil cooler cover, new paper gasket for the turbo side of the feed line, a pair of yellow o-rings for the drain tube, three new bolts to mount the turbo to the pedestal (because they have a bad habit of rounding off). Garret makes a more expensive kit that comes with replacement spacers, you shouldn't need those on an '05.
You need to find out what kind of "Bullet Proofing" he got for 5500 because it sounds like all he got was the EGR and oil coolers done, maybe a few other things. Any good 6.0 Tech/Shop would have asked what the intended use for that truck was going to be and what his expected gains were because a true "Bullet Proofing" would have had all of those parts you spoke of off the truck. Now you will have to pay the labor again to do some or all of the mods your asking about.
These guys have you on the right path, but my advice before anything is done get a set of gauges so he can monitor what the truck is doing, also if the STC fitting has not been changed do that first because the 05's are notorious for that failure which can cause significant damage.
And as stated my 6Blow will smoke just about anything on the road if depending on the tune I have in it.

Is what I went with. Matt knows how to write a tune for the 6.0L and not kill the trans. It will give him back the pep.
I saw that turbo kit on Riffraff and I also so another one for like $45 but didn't investigate it last night.
From the work he got done I think it was the cooler, head work, maybe studs and a few other things. Parts alone was more than half the cost and now he has a CEL on and the shop says it's because of the new cooler or something and wanted to charge him an extra $200 for a tuner to get rid of the code. I'll get pictures of the receipt and post it up. It was a highly recommended shop back home so...
I'll get him turned onto a SCT tuner, gauges, an exhaust, the FICM and the other mod mentioned...
What is the STC fitting?
Oh I see the STC is the "guaranteed to fail" snap-to-connect part for the high pressure line on the HPOP. Now switches to some kind of hard line connection.
Yes that is a definite must for him for sure. In fact that is probably priority, then gauges, etc.
Sounds like they did an EGR delete and that is throwing a code. Get an SCT tuner from Matt and custom tunes and you can clear the code with the tuner and it won't come back. But as others have said, before you do any tunes make sure you get gauges (EGT, fuel pressure at a min) and upgrade the exhaust.
