I'm the type of guy that would spray used motor oil on everything, maybe fluid film is good but something is better than nothing. Been dipping steel tools in used motor oil for years, It's recycling! But anyway do you consider this deep surface rust or real problem rust?

That's like brand new compared to my '06 with 60K miles, lol. See that skid plate under the transfer case in the first picture? I had to replace mine - the original was rusted so badly I could fold it in half just using my hands.
My 2010 had the bubbling over the passenger side rear wheel, bought a patch panel and found someone to fix it ($800.00). Doesn't seem like they should rust this quickly, but what are you gonna do. I am sure it will continue to rust in other places, who knows??
My 2010 has the same thing but on the drivers side rear wheel well. Talked to a local body shop and he does LMC patch panels on these Ford's all the time. Funny how he quoted me $800 too.
Here are some pictures of my 06. I am replacing the complete bed as we speak. I bought all new crossmembers thinking I would just replace them but when I removed the bed it was way worse than I thought. I just bought a new "Florida" box and It is being painted now. Here are the pictures of my radius arm brackets I replaced because even they rotted out! Before and after pics .....

Wow! That's surprising to me....but then again. My 01' F250 is gone from the cab corners back, but luckily the frame and components are not rotted. That before and after looks great though, keep her going!
Anybody use/order one of these?......https://www.ebay.com/itm/1999-2015-F...-/401179264020 Are the fit and metal good? My options seem limited to LMC or Ebay for such repairs. Any other "budget friendly" options? This is a work truck that I'm "restoring" and just looking to keep going for as long as possible.
I have a 06 F250 that only was driven in the winter here in CT for the first few years, but I do use it for camping and camp at the beach where it is exposed to the salt air in the summer. I have just recently treated the underside with fluid film as there is some rust on the bottom of the bed and cab. The other day under the hood I did notice quite a bit of surface rust inside the fenders and hood where I am really surprised, as though Ford did a poor prep. I love my truck and would like it to last much longer but seem it is just a matter of time.
Been tempted to see if a body shop can do some sand blasting on the bottom, clean it all up and re-paint....not sure if it is economical to do so but it would be nice

My 06' is so bad underneath I'm worried that the axle itself will rust through.

There are multiple suppliers of patch panels, e.g. Mill Supply. I have used their stuff and found it ok.

Luckily, this truck was well maintained for the 1st 3/4 of it's life with oil baths, but the last 2-3 yrs, they eased up on the body upkeep due to the overwhelming rust/rot through the panels. So the frame and mechanics are is good shape, but the bed threw in the towel about 2 yrs ago!

I saw Mill Supply as an option too.... This isn't a truck for the Riddler awards, but a everyday work/haul tools truck. So it will have a very basic satin paint job, or be Raptor coated like I've done with previous trucks.
So got my 2010 little rust bubble fix. The shop showed me why the rust started in the first place. Ford put some kind of foam between the inner and outer wheel wells that trapped moisture. The pictures are not the best but I did the best I could.
I would take SDS's word for it....I read a hunting thread one time and it was incredible what all his truck has seen and done....and that was just "playing"....
Lol I just rechecked this thread and seen your comment. True though I keep my old girl FRESH

Not gonna lie, no amount of washing, flushing, fluid film, sanding primer and paint ring was gonna stop that foam from destroying my bed wheel well. Anyways I have two #2 eraser size pops now on my drivers rear, got a price for a co plate bed side replacement here in south Jersey $$$$2,800.00
I thought my heart stopped when the body guy gave me the quote

My pops started about the size of a dime. No hole but just a little bump. The body shop I went to does a lot of Ford restorations and told me he has done countless bed repairs due to the foam issue trapping water. He did tell me there is no guarantee more rust wont come back and quoted me around $2K to replace the bed side.

It's not just the foam, it's Ford's obstinate, backward, conceited, idiotic engineering staff that won't move away from their BS e-coat primer immersion and accept contemporary galvanized coatings. Plenty of other makes have done this to great success.... except Ford.
Ford's solution?
'let's use aluminum instead!'.
That's a great idea. IF there's one thing Ford really excels at, it's managing galvanic corrosion between dissimilar metals, as my exhaust studs can attest.
