Needing some help here. I received a code P401 on my 2003 Expedition with a 4.6. With 191K I replaced the EGR valve, the DPFE and solenoid. What lead me to this was one of the hoses that come off the EGR tube had blown off. After replacing and trouble shooting it seems that I still have an issue and the truck is sluggish. The smaller of the two hoses countiues to blow off creating a hissing sound. But from what I was reading on other post, it would seem that I should be getting a vacuum and not pressure from the EGR tube coming from the tube. Something else that I noticed, the vacuum that is being generated to vacuum the EGR valve open seems to be less then adequate. I have checked all tubes and ensured that there are no cracked lines. I'm starting to run out of solutions here and would greatly appreciate any guidance.

Ok after more reading on the forum, I went and did a vacuum test. Started the truck and pulled the vacuum off the EGR valve. Created vacuum and the engine started to run rough. Re3lased the pressure and the engine smoothed out. Now what I also noted was the pressure coming out of the tube that leads to the DPFE had decreased while the vacuum was on and of course increased when the vacuum was released on the EGR.
Alright, took the intake off the upper manifold, found carbon, cleaned the EGR ports down to the bare metal..and reassembled. Took the truck for a test run and blew the damn hose of the EGR tube again!! WTF! ANYONE???? It's really bogging when shifting...anyone have any thoughts?
Well it's been a month and no reply. Did you get it fixed? My 2003 has a P1406 code, DPFE sensor. After a couple of weeks, I went to check it out and found the smaller line disconnected. I put it back on and will see if the light goes out or if the hose comes off again. But I suspect the hose will come off again.
Since you cleaned yours all up, can the EGR be defeated so it doesn't make everything black again?
I figured I would respond as quickly as I was helped here.....
My problem was a clogged converters on the driver side. After I eliminated all other issues, I knew that what was causing the large amount of back pressure into the small lines on the EGR tube. After replacing the converters, the truck ran great and all codes are cleared. At this time, the converters on both sides have been replaced which solved Bank 2 running lean, fuel mixture codes, P401 codes and all other EGR codes. Definitely glad I took the intake apart and cleaned all the carbon out.
On my 5.4L the hose came off a couple of times and I realized that I had replaced the hoses and DPFE sensor a couple of years ago since the hoses were brittle and when I took them off the tube on the DPFE sensor broke. I installed an AutoZone sensor then and didn't have any issues with it. This time I saw that the hose was cracking. It is a fuel line hose and not a high temp line that I put on. I installed a new fuel line hose, cleared the code, and the SES light has not come back on and the hose has not come back off.
