When I had it align, a Ford tech said that it was leaking. That's his .02. I definitely have a pinion seal leak, that's a no brainer. But since I'm replacing the seal, I guess I should replace the bearing also and my brother suggested that I should replace the wheel bearings so I'm starting on a clean slate.
That's not a terrible plan. I'd take temps at the bearing hubs and see what they are after a 20 or so mile drive. Then again, if it's truly a roar, I'd just replace everything too. Last September I replaced all the wheel bearings, brakes and ebrake hardware when I had a wheel bearing go out in the rear axle. Had to tear it down anyhow...
Drain and inspect the diff fluid also. I just found my noise - just got loud enough to pinpoint today. 99% sure the pinion bearing is toast. It sounds like more of a whine than a roar from inside the truck.
Doesn't the whole carrier assembly have to come out to do the pinion bearing?
The seal can be done without removing the gear.
Yes in order to replace the inner bearing the pinion has to come completely out and in order to do that the carrier needs to come out. Make absolutely sure you put the carrier caps back in the exact same way they came out. With replacing the pinion bearings the rearend will need to be completely reset up which is not for the average shade tree mechanic..

And that's exactly my dilemma right now. My pinion was making noise (that I couldn't track down - see the Excursion Psychosis thread), but, today it started getting louder. I know the pinion is bad, but, what else am I going to have to replace? is the question that scares me. I've never set up a carrier before. Right now I'm looking at trying to find a moderately low mileage rear end I can put in it. Have to have it road ready by the 16th to go on vacation...

Personally I would opt to fix what you have as you have no idea what your getting with a used axle, I just put a new carrier in mine as well as carrier bearings but I didn't touch the pinion so I didn't have to reset anything luckily..

Well, in the end that's what I'm doing. Got a True Trac to replace the factory LSD. It all gets installed tomorrow...
After rotating my tires and jacking the front up..it has been determined that my passenger side hub was shot. The roaring was so low and undetectable that I thought it was coming from the rear. Just ordered Timken hubs and pinion seal, and hope I don't find another strange sound.

For the record, if you let a leaking rear diff go long enough you end up with this. Mine was a rusted out diff cover that would fling oil out only at highway speed so it never left a puddle to alert me to a problem until it went SCREEEEEEECH BANG no more go.

I actually found that my problem was coming from the front and it was my front pinion seal that broke loose.
Soooooo...the battle continues!!! Replaced the front hubs and pinion seal, and I still have the roaring. My brother said he's going to let alot of the air out of the tires to see if that changes the pitch of the Roar. After my brother ripped out the front suspension to paint/powder coat parts, I was told to have it aligned asap!!! But with me driving it a little more than I was suppose to, maybe it really ate bad into one of the tires and that's my Roar. If not, I'm going to have all the rims re-balanced. Any thought or suggestions again?
I can tell that my U joint has wear, as I can see bare metal where it's worn. I also re balanced all my tires hunting for my vibrations. The picture sucks, but does it look like the United joint needs replacing?
