May sound like a dumb question but what would/could be the worse case scenario of a transfer case failure on a AWD case? Could this cause catastophic failure or destruction of anything other than the case (driveshafts, tranny etc..)? Or maybe worse like highspeed (highway) lock-up and possibly an accident scenario? This would be on 2002 V8 Mountaineer.

?? Why would that happen.. What the AWD does it put you in 2 x 4 or 4 x 4 range. It does not shift gears up or down, no HI- LO............. The possibility of something catastrophic happening is the same as the motor loosing oil pressure or the transmission having a clutch failure. ............ very slim, and probably not accident scenario.
I know the case does not shift. The AWD case has a viscus coupler which transfers a certain percentage of power to the front and rear and is never in a true 2WD state like the selectable case so I made the assumption if it seized up or say the chain broke and got hung up in the gearing it could be a bit problematic.
The viscous coupler wouldn't overspeed the engine or anything like that. If it seized you'd simply have one axle permanently getting the torque. The coupler locking it what transfers the torque.It will also be hard to corner hard as the locked coupler won't let the tires spin at the various needed speeds.
So in other words, no worries, the failures are soft.

It is already difficult to turn on tight turns but drives fine otherwise.. Long story short, Son purchased and didn't realize it had odd sized tires, a few trips down the highway messed it up (if it wasnt already). Nearly boiled all the front axle fluid out of it..New tires and all new fluids. Bought with one of those 3rd rate (scam) 1 year warranty used dealer plans. They will only cover if it fails, no repair or new. Have a low mileage case waiting. TC fluid was drained 1500 miles ago and has undergone (so far) two brake cleaner flushes. Tough friggin case i tell ya.
hard to turn in tight turns is not uncommon for older AWD Explorers....... do you have any other problems that warrant a new TC ?

May not be uncommon and probably isin't but if an AWD vehicle turns hard and binds, skips etc.. when doing so it is because the TC isin't functioning properly and needs to be rebuilt. I could rebuild it for a couple hundred bucks but because it is now probably a bit too worn for my liking I would rather break it and have the low mileage case installed (truck has 157k on it). Probably won't even cost me a hundred bucks or so. The Warranty Co. will only pay up to $50hr service labor. My mechanic can do the swap in an hour or so.
