I agree Randy. The exchange is kind of pricey so I guess I'll just have to suffer without the truck for a few days and send the cluster in for repair. Might do the LED upgrade as well. Nice riding weather lately so I guess I'll take advantage of that.
I've decided to hold off sending the cluster in. I'm still getting the speedo issue, but only rarely. The reason I'm not sending the cluster in right now is because when the speedo does go haywire it's almost always accompanied by a stumble in the motor. As I said, I have replaced the VSS, although not with a Motorcraft unit. I'm thinking maybe replace all of the trans sensors - ISS, OSS, TSS (with Motorcraft) and see if that changes anything. They are relatively inexpensive. Then next would be to change out the VSS with Motorcraft. I know I'm just throwing parts at it, and I hate that. But I can't seem to find any other answers. Not knowing exactly what all the trans sensors do, I don't know if the stumble I'm feeling is due to motor fluctuations or something in the transmission.
I do still think that the cluster needs repair, because sometimes it goes a little crazy without affecting the way the truck runs. But I don't think that accounts for the "stumble" I get at other times. So it seems to me that there is more than one thing affecting the speedo, which is making it more difficult to diagnose.
If the stumble coincides with the speedometer, then I would install the Motorcraft VSS first since the Dorman product has shown an improvement so far. It may not be the only issue, but it has had a positive impact.

I put the new Motorcraft VSS in and drove a little bit. I didn't have a single waver of the speedometer. I tried out the cruise control and drove over some very rough patches of road and it never quit working. That was the acid test right there. Normally the cruise (if it would even work for more than a few seconds) would kick off just going over a bridge. If I can go the rest of the week without a single issue I'll be confident that this problem is behind me.
