Sync 3 v2.2 update failed, Ford couldn't help either
Hi - first post here. Hello everybody.
I have a 2016 Expedition EL Limited with Sync 3 but without Navigation. Great truck so far, just need Apple CarPlay and I'm a happy camper.
Tried to update to v2.2 at home. Failed with the "out of memory" alert.
Tried different USB sticks with up to 32GB space. Unplugged the fuse. Followed instructions: nothing helped. Gave up took the car to the Ford service. They kept it overnight but weren't succeeding either. At least they didn't charge for it.
Got the car back, still version 1. Did anybody experience the same? Any other tricks? Does the USB port need to be upgraded before updating?

I did a master reset first. I then connected to the internet over wifi. Then ran the update using a stick, but it also seemed to do something over the wifi.
Did you see this little tech note on Sync 3? It mentions a hardware upgrade you need to purchase for Apple Carplay:

This software release is the latest update in our continued efforts to improve system performance, device connectivity, and the overall SYNC experience.
This software contains the following enhancements:
Updated voice recognition engine.
Navigation user interface improvements (if equipped).
Android Auto™ for supported devices.
Apple CarPlay™ for supported devices. Owners of 2016 models with SYNC 3 are required to perform a software update and purchase a hardware upgrade through your dealer.
The installation of this update will take up to 60 minutes to complete. DO NOT remove your USB drive or turn off your vehicle. You must wait until Installation Complete is displayed on the center screen before removing your drive or turning your vehicle off.
Be sure your vehicle engine is running (not in accessory mode) throughout the entire installation process. Although your vehicle must be in park when you initiate the installation process, once the download process has begun, you may drive your vehicle.

Did a Sync reset a while back and connected via Wifi two weeks ago. I also read the tech note. I will upgrade the USB hub, perhaps that will do something to solve this. So all in all it looks like it should have worked so far but for some reason it didn't. The Ford service escalated it to Ford and it looks like there is an update in the pipeline which "may" address certain update and other bugs.

OK - so I didn't want to wait till Ford comes back to me.
I did some more searching and finally found the answer:
When unzipping on a Mac the files will get unzipped without being within a certain, required folder. Just add the 6 .gz files into a folder named SyncMyRide and try again = bingo. Worked the first try. Just wondering why the Ford dealer didn't know. Got the new USB hub, Apple CarPlay works, too.
