Just to be clear, with it running, did you look for motion on a light piece of toilet paper to see if an exhaust leak would blow it around? I was just about touching my turbo when I found mine. You probably wouldn't see much on a paper towel.
If you can snake a cell phone up close and get a pic of where the collector meets the turbo, that would be helpful. It's impossible to get eyes back there and feeling it probably won't do the trick. The TP idea is pretty fabulous too, that's a new one on me.
There is a dowel in the baby's butt that mates into a hole in the turbo, see pic. You can still get the clamp on even without proper engagement, but there will be a gap. Then you lose a ton of exhaust pressure to the turbo, less turbine speed, less boost, less air to burn the fuel, resulting in over rich combustion thus smoky and hot.
Getting it to line up usually requires loosening the uppipe seals at least, and possibly also the turbo hold down bolts. It's a biotch that has kicked many many bahookies, mine included.
inspect the turbo vanes. K+N air filter are pure garbage and will let fine particles through and "dust" the turbo. you will know rite away if that happened by looking at the vanes.
the "dusting" can also score the cylinder walls if run long enough.
i would rather run without any filter at all than waste money for a K+N
Yeah it was all right dowel lined up and everything no gap and nice and tight. I agree I hate my K&N just haven't had the opportunity to purchase a new one unfortunately. I'm at a loss. I have an extra engine I may just rebuild it to stock and pull this one out.

Im thinking your plenum seals leaking or the ebpv is closing on you. A common complaint when the ebpv is malfunctioning is black smoke, high egts, no/little boost, and feels like it cant get out of its own way
That is a great idea! Just installed an AFE stage 2 intake couldn't handle the K&N anymore. Checked the up pipes again just for kicks it is completely lined up. Cant even get a finger nail in between the turbo and the collector, however I did notice all the boots on my red and green vacuum hoses were split. Went to Ford and ordered them got them all replaced so we'll see if there is any difference tomorrow with the new intake and new hoses and boots. Would run it down the interstate tonight but I'm being yelled at for dinner already damn it lol
Also just in case can anyone tell me how to make sure the wastegate is properly adjusted and what not? Thanks!!

You can tighten it down quite a bit without really hurting anything of it is a stock turbo. You don't want to go over 28psi ....or so they say. I was pegging my 30 psi gauge with my Stock turbo w billet Riffraff wheel. I just pulled that turbo and installed a van turbo. The one I pulled was still good and it saw over 30 psi many times. To adjust it properly you just have to tighten it or loosen it depending on where you want to set max boost. It's pain with the stock waste gate. If it were me, I would plug the red tube, tighten it down and call it good.
So there I was on my way home from work just now and I decided lets get on it a bit and see what it looks like getting on the interstate with my freshly tightened clamps new AFE intake and new vacuum hoses. Get part way down and its blowing a decent amount of black smoke boost is rising and EGTs are around 800 degrees or so and BOOM!! No more boost and no more whistle. If the turbo that is only a year and a half old was the problem we will find out now because it just blew up. Guess its time for another one for some stupid reason. Guess over the next few weeks I will be saving money to try and buy a new one. Afterwards if it makes any difference I will update and let everyone know. Thanks again for the input everyone!
Sorry to hear man, that sucks. Somebody just posted a turbo selling on eBay for dirt cheap not too long ago. Might be a decent chance to start fresh. Good luck.
