Howdy All
I have spent the last couple days soaking, (PB Blaster) the Passenger side O2 Sensor in my '96 and it will not break free. This one is in the very back of the exhaust manifold casting. Interesting enough to get a wrench on it but I can put a lot of torque to it and the threads just won't let go.
Any suggestions are appreciated about how to get this done?
I REALLY don't want to pull the manifold to replace an O2 Sensor.

Have you tried heating it up? There is a good possibility it will be more acquiescent to removal with the manifold at operating temperature. Otherwise, without removing the manifold you are relegated to the tried and true method of... Turn until it breaks, re-tap the hole.
Change The Location?
Yup it's been warm and cold while trying to turn the old sensor. The only thing that I haven't tried is to really freeze the manifold to try and shrink the metals enough to get them loose. I've come to the conclusion that the heated sensor has welded itself to the casting.
I am wondering why I can't just change the location of the sensor. If I was to weld a bung onto the 'Y' pipe just below the mounting flange I would think that there would only be a small change in the measurements. There appears to be plenty of room so unless someone knows of a reason to not put the sensor in the pipe I might try it to see what happens.

The O2 sensor gave up and broke free yesterday.
I don't know if it was the new CRC Freeze Off that I used or just simple persistence that finally paid off. But I will keep a can of the CRC product in my shop.
