When my wires broke at the plug i just went to the hardware store and bought a study looking replacement end. I did keep the stock cover just slide it down the cord while changing the end. Pack it with di electric grease.
Not if your just replacing the end. Obviously you want one that looks to be the most weather proof. Mine has held up fine for a little over year now with no issues. I do always put the cap back on and tuck back away before driving away.

Did the same on a 1997 7.3 I used to have. It was never a problem after that.
Check the other end of the cord (yeah, it's harder) where it plugs into the heater element. If it's rotted or the metal clip is digging into the rubber, get a replacement cord at the IH dealer or online ($30). In the past, Ford would only sell you a new heater and cord together, for $120-ish.
