I got my truck back yesterday at around 5pm. So far it seems to be fixed. We are supposed to get some snow this weekend so hopefully I will get to test it out a little better. If I have any more issues I will post back.
The paperwork I received from the dealer said that there was slop in the mating teeth. I am not sure if this was just something they wrote in there so there would be some kind of explanation for replacing the locker. They seemed clueless as to what the issue was and I never got a clear explanation from them. Either way I am hoping Ford knows about the issue now and if it comes up elsewhere it can be handled in a better and more timely manner.

No updates. Dealership refuses to return my calls or help I any fashion. Roads are dry here which makes proving my problem difficult.
I have emailed ford about concern (dealership won't on my accord) also have messages FordServiceCA With all my issues. Hopefully she can help out.

Ya J.r.Mcweebles, have you had a chance to test your truck out to see if the issue is repaired? I am currently in talks with a few ford reps as they are in talks with my dealer to try to hash a solution out.
This is from another member that had the same issue, talked to Ford and a rep, and ended up getting a soution...

Well, it seems like Ford will only assist in repairs to a selectr few, I just got word back from a Canadian rep stating "there is no fix, therefore we will not be giving your dealership approval to render repairs needed to resolve your issue..
Sorry for the extreme delay in response. I am working full time and going to school at night and just haven't had a lot of time.
I didn't have any issues for about 3 weeks after the new e-locker was installed. The temperatures had risen and the snow let up for a while so I had only used it a few times. After that the temperature dropped back down to about 15F or below and the noise/bang came back. I didn't have a chance to go back to the dealer to complain. There isn't any snow to test any more so it will likely be put off until winter again.

Well the snow is back so I was able to test this out again. From what I can tell it works fine if the temperatures are above 15F but this morning it was about 4F and it made the terrible noise again.
It was still about 7F when I got to work after a 25 mile drive and it didn't do it. So it seems that the temp of the diff may be a factor. EIther warmer temperatures or warming up the unit itself correct the issue.
I am leasing this truck so at this point I will just wait it out and turn it in. I definitely will not be buying a truck that makes this kind of noise especially from a $50k truck. If Ford continues with the e-locker I may have to switch to a Dodge or Chevy. I have sworn by Ford trucks for the last 15 years but this is unacceptable to me.
It's the slop in the locker from shaft to shaft that makes it clunk like that. My FX4's is spread across my shop because I snapped my drivers axle shaft. It just effectively locks your drivers spider gear to the carrier...and I don't care how they try the spiders have slop so your passenger axle can knock back and forth in the gear play and clunk. Leave the drivers tire on the ground. .. jack up the passenger rear and lock the diff. Grab the passenger side wheel and see what you get lol. Unfortunately it is "normal" and you won't ever fix it... well you can... bin the E locker like i am doing lol. It's a mickey mouse piece of junk anyway.
