2004 F-250 140k 4wd 6.0. Front end had noise, standard sway bar link knock. I disconnected the sway bar on the drivers side and drove it around. Smooth and noise free. Determined new links were needed, Installed new links and now even more noise. Disconnect them and no noise again. What am i missing? Bushings look good on the axle. Is the pressure from the sway bar putting strain on another wore part?

The bolt that goes through the frame anchor is too small usually. Disconnect the bottom of the link and push up and down to check.
Even tho they "looked" good, I found the sway bar mounting bushings (on the frame holding the sway bar) to be slightly "wallowed out" and were the reason I was getting a knock from the sway bar.
I replaced them with polyurethane bushings and the problem was fixed.
It wasn't as easy as it should've been to find those bushings. I had to use a micrometer to measure the diameter of the sway bar to find the correct size.
Later on I was driving an identical truck that belongs to a shop owner friend (who was riding on the passenger side) and I mentioned that the same bushings must be worn out on his. He said he's replaced them twice (with stock rubber) but they eventually start knocking again.
