My Excursion is having an issue with the 4x4 system. The. 4x4 selector switch on dash lights up properly for 4x4, but the auto hubs don't actually engage. The hubs will lock only if I manually lock the hubs. I can hear relay click, so I don't think its electrical. The hubs had new o rings installed when I did front ball joints a few thousand miles ago, and the 4x4 worked fine up until today. Any thoughts or ideas of common solutions?

If it works when in manual then you have either a bad/sticky hub or a vacuum issue. You can engage 4wd with the hubs in auto and jack up each wheel. the side that doesn't spin the axle shaft is the side not locking. from there check vacuum. The most likely culprit is a bad/sticky hub..
Check the vacuum lines that run to the front hubs(right along beside the brake lines) for holes and degrading of the rubber. Takes a minute to replace each one. Does your vents work ok?? Meaning, when you turn on the defrost and then back to heat and vent, it all changes like it should. Still could be a vacuum leak, but also could be a PVH solenoid on the right front fender.
OK found a hard plastic vacuum hose resting on top of pass side exhaust manifold. It is covered with a plastic cover and all burnt up. Looks like this plastic hose is part of a vacuum line harness. The hose that burnt ultimately connects to vacuum tank. So this was my problem.
Do you have to buy whole hard plastic vacumm harness etc? Looks like part labeled on Fordparts.com as " Locking hub vacuum tube" labeled as 3C124. Wonder if this is the whole entire harness. Anyone change this before?
If you can find the plastic tubing and a couple of rubber tubes(windshield type tubing) you can repair it yourself until you can get it replaced. lots of friends have had to do this. Get tubing(rubber) just the size it is tight to slide on the plastic tubing and make a patch for the burned section.
