Catalytic converter issues
2009 F250 FX4 Crew Cab 5.4L, 6Spd, 62,750miles
My truck recently had issues with the catalytic converter. Upon the issue starting I did some searching here but really didn't find a lot of solutions. The solution I did find was the extended warranty letter that was sent out in 2010 explaining that the catalytic converter in 2008-2010 gas powered super duty may fail and the warranty is now 11 yrs or 120,000 miles (I saved my letter in my truck file). However, many of the cases I found for bad cats in the forum for this model year truck resulted in the owner having to pay for the repair. So in an attempt to make sure others know about the issue and don't have to pay, I wanted to post my symptoms and outcome.
Issue started as a rattle in the passenger catalytic converter upon cold start. Once the exhaust warmed up, it went away. The issues progressed over about a week. My truck sits a lot since I have a company car, but within one week I was calling a tow truck. The last night I drove the truck I began to experience a loss of power and louder exhaust and check enegine light. After eating dinner with the family on the drive home I experienced severe loss of power, missfires in the same bank as the converter rattling and eventually total loss of power to where I couldn't exceed 2nd gear and about 15 mph. Upon delivery of the truck to the dealer and explaining the situtation and showing them the letter, all was resolved. But as I said in the begining, it looks a lot of owners have paid for this repair. Hopefully this will help other in the future.

Funny to stumble on this thread !! Just noticed a weird sound on my 2008 f-250 on two occasions recently on cold start-up. I know I have this letter in glove box. My truck only has 92000 km's on it but I know I received it in fall of 07. Not my daily driver but am now thinking I will start it tonight to see if noise can be recreated. LOL
Sure would not want to pay for CAT and associated parts here in Canada. If someone needs info on this letter I will have it in hand tomorrow.

Here is some more good info on how to find out if your truck is covered https://www.ford-trucks.com/forums/1...from-ford.html

What if your truck is covered and the warranty runs out.... Can you force them to replace it under warranty even if it is not causing a problem yet???
What is the chance that it will break in the future?? I understand this is a loaded question but do 7% 28% 65% 88% or 100% of the CAT's built on the dates in question fail?
Does anyone have an idea?

It is not covered under warranty, but rather Customer Satisfaction Program 10M05 , LOL not sure what the difference is. I just got mine done and here in Canada with a very straight face they were prepared to hand me a $2200.00 bill, till I reminded them of the CSP. I was aware of this from the letter I received from Ford years ago, so when I noticed a very slight change in sound on start-up I pulled papers on truck to see delivery date and realized I had only a couple of months till the eleven years would be up.I don,t think I would want to deal with the problem once coverage has expired. If you have a qualifying truck I would be talking to dealer before expiry.
