It happened again. So I pulled the oil rail and checked the nipples like creator said and all 4 are loose. Some more than others but I'll do them all while it is apart. So now I get to sit and wait for parts and tool to arrive.

Sorry it happened again bro but at least you know the cause and can put this to bed once and for all. Thank you for the update.
I pulled some of the nipples out today and found one of the retainers in cracked and all the retainers have visible oil flow wear marks from where the oil was escaping around the oring. I ordered some Alliant Power orings (Kit AP0070) which should be here tomorrow. I have no idea where to look for a replacement retainer or even if I should reuse them as they do appear slightly worn. I ordered a rail from Ford today after seeing the condition of my orings, nipples and the cracked retainer nut. Imagine my suprise when I was told that there was a $75 core charge. Ford is taking these back in and rebuilding them which is why they won't sell individual repair parts. It would cut into the profit margin.
I got the new (Reman) installed and still had a long crank so I pulled the left side valve cover and found oil pouring out of #2 cylinder injector to oil rail seal. I then pulled all the seals from that side and found 2 more nearly ready to blow and one in perfect shape. Upon closer examination the one undamaged seal is a darker shade of black and is made of a harder stiffer material than the others. Is it possible that there are different grades of seals or different materials used by different manufacturers? Does anyone know what brand of seals the rebuilders use? The last ones I bought were from the Alliant Power AP0002 kits.
I called the retailer today and described my findings, who in turn called Alliant. The story I got was that Alliant had a bad batch (too soft a compound) of upper oil seals which explains why some of the rings were good and some were not. Apparently some of the rings I got were old stock defective and the good ones were new stock updated material. From what I understand Alliant will warrantee them if they are found to be defective. I'm not sure if all the issues creator experienced were the result of nipple seal failure or if crappy oil seals were partially to blame.
