Barry, Start with your contact points, I'm thinking something is dirty the ground needs cleaning as well as the bulb connects. Pull & clean the dimmer also make sure it is grounding.

Poor circuits will do that.

The headlight switch has more than one set of contacts in it. For lack of a better way of explaining it, the headlights are controlled by a different part of the headlight switch than the park and tail lights and the cab marker lights. That is why the first "click" turns on the park, tail and cab marker lights, but you don't get the headlights until you pull the **** out to the second "click".
If you've upgraded to Halogen headlights then definitely do the "Whiter Brighter" conversion. It wouldn't hurt to do it even if you're still using the old style incandescent sealed beams.
One more thing, DON'T power your "Off Road" lights directly from the headlight circuit even if you do the "Whiter Brighter" conversion. The "Off Road" lights have to be on their own separate relay(s). I hope this helps.

If you're doing the "Whiter Brighter" Headlight Relay upgrade and you don't want to cut any of your truck's original wiring, you can plug the entire relay harness in to your headlight circuit using these H4 Male connectors. H4 connector, 9003, male, female Similar ones are also available on eBay, etc.

How do you pull the Headlight Switch without breaking something?
What is the Whiter light Mod?Have a write up?

Basically, The headlight wires are cut and taken out of the circuit. The old system is now relieved of powering the light bulbs now only having to fire the relays. A new fused wire to run the lights is installed behind the relay giving more power to the headlight bulbs, making them brighter.

To remove the switch, there is a button on the opposite side of the switch from the plug. Push this button while pulling the **** out, the whole rod will come out. Then you unscrew the inner part of the bezel, and remove the switch from the dash.
