Noticed something "odd" when going into 4 wheel drive...
I bought a F250 6.0 Crew Cab 4WD last April. I never really needed to use the 4Wd until last evening when the snow storm hit. I was doing about 20 MPH when the rear went all over the place so I waited until I got straightened back up, continued to go about 20 MPH, and turn the dial to 4WD high. It did make a slight "clunk." Figured it was normal so I continued on about 5 miles doing about 30-35 MPH to my home. I pulled up into the driveway, and while still in drive but not moving, I turned the dial back to 2WD and "physically" (rather loud "clunk" that you could feel in the cab) felt the underneath shift out, or so I "thought." I went to leave the next morning in what I "thought" was in 2WD and noticed a slight noise from the front end. It was enough to notice it over the diesel idle. I came to a stop sign and when I came to a complete stop it sounded as if the front hub then finally went back to normal. The warranty is out in about 2,000 miles. Should I start investigating this or is it normal. My rims do have the manual locking hubs, if this gives anymore input, however I have never touched them.
Your truck has manual hubs? Are you sure they are not the automatic hubs? They look the same at a casual glance, but they say AUTO instead of FREE in one of the two positions.
I have a XLT with a lever, It is a commercial/fleet truck, but still is a XLT. I don't even have 4x4 stickers on the truck, and it never came with them new.

Lever is standard equipment on all XL Super Duties, and depending on the year, standard on higher trims. ESOF was normally optional, but was standard on higher trims depending on the year.
From '11+ the lever operated t-case is standard on XLT and lower. The lariat and up only come with ESOF. I'm not sure about the pre '11 trucks but I'm pretty sure the manual set up would've still been standard on the XLT and lower.
sounds like normal sound to me, some make more noise than others but my 95 and my 01 as well as my single cab 99 all make a loud sound if ive been using it hard, i think it has some thing to do with warm vs cold fluid on the T Case
Sounds like you just have a case of a laggy 4x4 system. What probably happened was you disengaged the transfer case, that is the thud you heard, which is normal. However, either because you shut off the truck before vacuum built up, or because you have some sticky auto lock hubs, the hubs did NOT disengage. This is not a big problem, but will cause the front axle shafts and drive shaft to spin. No damage is done to the transfer case in this scenario.
If this is indeed what has happened a little maintenance is all your truck needs.
