So I'm putting together my D60 front axle and ran into a problem where I'M tightening the splindle nuts it jams the inner axle yolk against the inner C of the axle housing.
This thread explained what needed to be done when upgrading to non taper axles and Aftermarket knuckles. Chromoly might also apply.
Tomorrow I'll be taking a grinder to my new Superior Axles. Whodathunkit!!
So after 2 calls to Superior and another to Reid I gave it a go.
Superior axle has a tech guy who I'm pretty sure has never even seen what they sell. Nice guy but no knowledge.
Guy from Reid reassured me that I was about to do something that was almost beneficial for the axle ear.
It took 4 tries removing a bit at a time and it finally fit. It ended up looking just like the article I posted.
I gotta say you would think axles in this price range should fit like glove and yea, I understand some axles would have bigger C's installed.
The coating that is applied ads enough to the splines that installing and removing 4 times is a total PITA. It makes them too tight and you should not need a big hammer to tap them in.
I am considering doing the same thing with my 60 front while I have it appart. I am not replacing the knuckles so far as mine have been swaped by the P.O. and they are not cracked. I am hopeing that since they are stock knuckles the oversized 35 spline stubs will fit without grinding.

co425, I did not have any problem with the knuckle side although I never tried the stock knuckle on the new outers. I really don't see how the outer shaft would be a problem on the original knuckles.
But you never know.
Superior told me to cut my axle but I pulled the cover and the axles were not even close to the pin in the carrier. They never even got past the spline.
That guy took forever to figure our what my problem was.

I agree on the yukon 30 or 35 spline locks. They are the only ones that resemble the size and shape of the factory locks. I wish I could find a set of NOS 78/79 dana 60 locks but no luck yet. My internals are in great shape but the housings and the dials look like crap. It would probably be cheaper anyway to buy the 35 spline yukon kit then to find NOS locks and have it broached to 35 spline.
The whole kit from WFO with the alloy yukon stubs, yukon locks, spicer U joints and seals is 749.99. Considering the locks alone are $345.00, and spicer U joints are almost $90.00 for a set thats not too bad.
