Hi guys, I recently set out to do an hpop stc fitting update, found it had been done prior, but O ring from new fitting to feed was only 60% there. I installed new fitting with help from you guys. Truck has been Great. Coming home tonight, stopped and when took off heard a kinda pop sound and truck lacked for power,noticed black smoke. Got home runs fine at idle,I hear turbo, with a air leak sound? Pulled after cooler hoses,some visible exterior cracks, but see no holes,checked exhaust clamps, everything seems tight. Turbo spins fine by hand,I see no scratches. ???
Sounds like a leak on the cold air side (CAC). Likely a split boot or connection is slipping at the clamp. If you have the plastic pipe they can split and leak on the corrugated section under the air filter also. It won't leak at idle due to low/no boost, you'll have to load the engine a bit (power brake it) if you want to follow the hissing sound.
Exactly what Rusty said. I would have an assistant jump into the driver's seat and rev the engine up a little while you CAREFULLY climb up into the engine compartment to pinpoint the source of your boost leak. The first place I would check is the blue "elbow" shaped hose coming out of the turbo since you needed to remove it, to do your STC fitting.
Found a rub mark and small hole in corugated section of plastic pipe on oulet side of cooler. Could that be the issue? Thanks Guys
.... and this is exactly the reason why I always quote a replacement to the metal pipe with the two rubber ends when this exact concern arises on any truck ending up on my doorstep. The part number from Ford is 6C3Z-6C640-AA for the metal tube with two new rubber ends and clamps.

Ok guys changed the pipe on cold air side,had a hole. No more hissing. Took for test ride, no power pouring black smoke. It idles and revs fine, but when you let off I hear air rumbling on outlet side of cooler??? Shut truck off still hear air sound for few seconds. Thanks
You may need to have the intercooler tested. Look around the
plastic to metal joints to see if they have any separations. You
can also remove it and have it pressure tested.

Gas truck with a turbo = Same problem.
You can test the intercooler yourself. CLEAN 10~15 Psi air and a plug on the
other end and look for where it coming from.
One thing to try is a soap and water mix and apply it to the intercooler with
the engine running and watch for bubbles or pull it out and do that with a CLEAN air supply.
But why would it sound like air is being blocked getting to engine. Wouldnt i be hearing another hissing sound, due to a leak. Just asking ? Is it possible for cooler to get plugged, where it cant flow air it needs to? They're was oil in platsic pipe to motor, is that normal? Thanks
Leaking air can make all types of sounds depending on the shape of the opening
The oil is normal. It comes from the crank case breather. I can't think of any way the
intercooler could get blocked unless one of the boots inside peeled. You could take the
hot side tube off and look but I don't think you will find anything.
Also do you have any thing like the Scanguage? It may be a good idea to check
the BARO and MAP to see what your getting.
Here is one clue to an air leak. The black smoke do to not enough air to support combustion.
There are other reasons for black smoke and power loss.
Low power/black smoke is consistent with EGR sticking open. Might want to pull it and clean it. New o-rings are always a good idea but you can usually get by re-using the old ones. The only thing I can think of that would make noise after the engine is shut down is the air conditioning system or coolant in the overflow tank.
EGR is what i was thinking, replaced it last year, and if you been following my posts,just did hpop upgrade and found partial o ring on outlet of new fitting. So maybe the lack of efficiently burnt fuel has plugged or stuck it. Cleaning, is with carb and choke cleaner.?
