I've been trying to install my front disk brake calipers onto the caliper assembly all weekend. (Truck is a 1979 ford 4x4 f250 project). It appears the previous owner had broken off bolts in the Caliper support assembly (Part 28304 in the manual page 12-24-3 ) lower bolt hole. I have not been able to remove the broken material with either EZ out or by drilling.
I'm afraid the right way to fix this is going to be buying a new support assembly for both sides. I am looking for some creative solution. The only option I can think of is to drill the hole larger and use a larger bolt and locking nut (and probably safety wire). The current bolt is 5/16. Is it safe and reasonable to drill the hole out to 3/8th and mount a new Grade 8 bolt with a lock nut?
third the drill and tap it suggestion, that bolt doesn't do anything, I've found trucks in the junkyard with the calipers quite securely mounted with the bolt missing. In fact, I pulled some front end parts off an 80's F150 with very similar style caliper mounting, and they don't use a keeper screw at all. not even a provision for it. I was surprised.
Thanks all. The drilling went fine. The bracket metal was actually very soft. Whatever was broken in the hole was significantly harder than the surrounding metal.
The calipers mounted fine with a larger bolt and washer.
