I got the T-Stat leak on my truck took it apart last night what a cheap A$$ housing ford used on it. I put a new seal in and could not get it to seal up. Just ordered a billet aluminum housing from DieselSite. Jennifer what super nice to talk to and very helpful. Is there any tricks I may need to know for when I get this and put it together.
I slathered it on the water pump and on the housing itself. Per the instructions, I bolted the two together, but didn't tighten it down. It cured overnight and before I left for work, I tightened it down and absolutely no more leaks!

Here's a write up that I did a year or so ago. Hope this helps. T-Stat Housing R&R
Nice write up. I just replaced the oil cooler O-rings and had to flush the entire system to remove the oil. Naturally, it got all new hoses, thermostat and housing. I'm really wishing I had known about the billet aluminum housing before hand. I broke 2 bolts and had to drill them out when removing the housing. The new housing now leaks despite a new O-ring and housing with properly torqued bolts. What a crappy design. I'll try again this afternoon, clean and dry it really well and then RTV the hell out of it!

Mine did not leak before I installed the new billet housing. Now it does just a little bit. The billet housing does not seem to be a cure all although it is a better piece. Guess I will be using some rtv.
