MODED EXHAUST
First drive - EGT is way down, floor the truck and the needle is down around 200C where is used to be easy be 400C - EGTs are WAY WAY down - so great.
Truck seems super responsive, instant turbo spool up, better acceleration. Great stuff.
BUT !!!!!!
IN CAB NOISE HAS DOUBLED - it is going to drive me NUTS! The wife won't wear this noise, it's going to be an unmitigated disaster - she'll make me sell the truck and buy another Range Rover if I can't quiet it down in the CAB A LOT!!!

In the cab it sounds like the exhaust is not even connected to the turbo outlet, it is that loud!
How can I make it quiet ????? (AND DON'T tell me to put the old exhaust back in!!!) .
I'll have to wait until I get back home to take a 'serious stair' at what I've got. But going by you say about your 05 I'd say I'm in for the same rude surprise
.And these factory Engineers have the hide to call themselves that
.You certaintly wouldn't own up to a 'factory' presented ad-hoc set up like that to a customer.
With the mark up they put on these RHDs landed here in Aussie you'd have at least thought Ford Aust would have put a proper designed DP to suit and not fit some abomination like that.
Looking at Brians pic comparison I've seen better back yard jobs done. It looks like a real gas flow choke. I realise the one it's compared to is a 4" but it doesn't look 1/2" smaller, it looks more like an 1" smaller in diameter

The sailor is home from the sea
Well got home Friday afternoon and climbed under the truck first thing yesterday.
As suspected the 'RUDE' suprise was there awaitin', sure enough the same abortion of a downpipe


.I used a set of capilers to get measurements. The pipe itself is 3" OD and where it's necked (choked) it was about 2 7/8" OD
.It was hard to get the outside calipers up there so it could have been less
.So I've contacted Exhaust Technology here in Kings Park Adelaide.
They did the bloke with the new 6.7 PS and his previous 2 x 7.3 trucks.
They have no real issue and will give me a way ahead on Friday.
I'll let ya'll know what transpires.

To quieten it down have a look at Western Filters site and their exhaust piping and muffler section.
They'd have a straight drop in 4" ID muffler the same length as your straight pipe section, if not one damn nears close and with a couple of adaptors would slot in.
I've got the 32" Cummins (Fleet guard) muffler on mine.

May also put in the sound deadening pads (Aussie product called dbkill) on the cab floor, firewall, and inside the doors too. Then I might hit it with 4ltr of sound deadening paint if it is still too loud inside the cab.
Roadway charged $700 to fit my exhaust. They did a neat job with a plasma cutter to cut off the cab seam and weld the exhaust pieces together. They didn't bash the cab floor in so the 4" DP has been well and truely squashed to get past the cab floor. It is very close, I've managed to jamb a piece of cardboard between the squashed DP and cab floor (so it isn't touching).
Drop in EGT over the stock DP is incredible, even the squashed 4" DP has halved the EGT under load!

The muffler will be a good investment. Kicking myself for not buying it in the first place really!
I had the seats & floor mats out yesterday doing the dBkill sound proofing. It is an improvement, but the 12 sheet 'mega-pack' wasn't mega enough to do inside the doors as well so I've just purchased another 6 sheets to line the doors.
I was hauling the loaded horse float today, pulling 1 bar (15psi) boost up an incline at 100kmh with the EGTs on 500c, which is probably about 300c lower than it used to be with the old FA DP. I think FA must have choked their DP down to limit the exhaust noise getting though - at the expense of high EGT's.
Nice thing with the mufflers and sound mat is that the reverb & resonance have all but disappered. ATM the radio only has to be 50% louder than the old stock exhaust set-up. In cab noise terms, that puts the current set up about half way between stock and muffler-delete (aka ear-plugs required) set up.
So now maybe just one ear-plug now required?
Well I got my exhaust custom made and fitted by the 'Lunatics' at Exhaust Technology in Adelaide
I decided to go with 3.5" down pipe and stick with that size right through.
We decided to go fully custom from the turbo outlet to the muffler.
Used the original turbo outlet flange and fed the 3.5" piping neatly down to a flange right alongside the position the gear box bolts up to the donk.
This also had the advantage of not having to attack the fire wall or crush any point of the down pipe and made for a good full 3.5" bore all the way.
We took it under the chassis at the point it strats to rise up just behind the leaf spring shackle.
This also had the advantage of keeping the piping up above the rail
All in all I'm very happy with the result
. Especially replacing that strangled necked down abortion of a FA down pipe with a full bore 3.5" down pipe.I drove it in the PHP 100hp Performance custom tune on the way home to Victor Harbor from Adelaide and it was noticably more responsive and the note is deeper and throaty. Not in any way noisy and in top and cruising at 110 it is nice and quiet
The other very noticable thing was the much quicker spooling up of the turbo. I have a fairly steep last hill to climb up to my place. It has a number of tight bends as well. I left the drivers window down to see if there was a clear indication of turbo response and as you slow into the bends and then accelerate out of them a clear audible quick whistle is heard as the turbo spools up and that whistle flattens out as the revs increase. That was repeated at each and every bend
When idling it used to have a 'tinny' sound to the exhaust and now it is a more deeper sounding idle.
Anyway I'm hookin' up the 3.5 Tonne van this week and going away for a week up bush. So I'll see how it performs under heavy load.
I'm sure it will be noticabaly better and money well spent.
Hopefully see some better fuel figures as well as the donk already seems to run happier.

Your local exhaust guys have excelled! The flanged joints and system looks absolutely first class. I'm sure you'll also see a huge reduction in EGT's under load too.

Is it just under load or at any throttle application?
I had a 4" turbo-back pipe that dumped straight after the cab. The firewall got a little "re-modeling" to make it all fit. It was loud (start it up, set off all car alarms in the parking garage kinda loud)... but when cruising (not under load), the noise level was "acceptable", as soon as it went under load (even a slight gradient), there was big increase in turbo whine and engine noise however.
The biggest thing to combat noise into the cabin is seal/insulate all of the holes in your firewall (steering column, pedals, A/C&Heating, etc. etc.)

Well I've done a couple of thousand km towing heavy with the custom 3.5" Exhaust.
Truck performed noticably better
I didn't take any fuel consumption figures, but just observing the fuel guage and knowing the truck, I'm confident in saying there is an improvement in that department. I'll need to do some calcs on this next trip away.
All in all I'm happy with the results
Truck sounds much better also.
