Thanks guys I'm getting a clearer picture now - I hope I don't scare the cr@p out of the exhaust fitting place when I tell them this :

1) take brand new after market 4" downpipe and cut off the flange plus 1";
2) take used Ford downpipe, cut off flange WITHOUT extra length and join onto number-1 above;
3) place a dent in number-1 above where it would otherwise hit the exhaust manifold to turbo up-pipe;
4) porta-power bend, cut, or otherwise munt in, any part of the cab firewall to floor seam that threatens to interfere with number-1 above;

5) fit rest of system as per instructions in the box

Anything else? And this is the work we have to do to fit up the 'US easy DIY fit with hand tools' 4 inch MBRP exhaust.

How can they even supply an exhaust with a flange that doesn't fit the turbo outlet?

No,the bracket i have is designed for leaf spring as i found out the other day,so after i slapped travis(Rocket sports trucks)i said you f**kwits knew i had airbag suspension why didnt you tell me it was only for leaf spring,he went all embarrested and give me a new bracket,then took me out the back and showed me tims (owner) Ftruck with the Fabtech coil over front end with he's beefed up panhard bracket that is incorporated into the brackets that wrap around the front axle (nice setup) for the coil over instead of mounted on the front diff like mine..

I asked trav how much for the fabtech coilover setup with the right hand steering conversion,he said with a smile Quote: "for you $10,000.00" after i finished coughing,i said: "you and tim are on drugs"...

Unfarkenbeleivable bruvva 10 grand just for the front end LOL.

That was applicable in my situation. Check yours before you get the hacksaw out bro.
Also let em know that there is a sweet spot for getting the downpipe up to the turbo. If you dont get it be patient. You cant force it up. I have had mine in and out several times and it still takes me ages to find it.

And yes I know all that sounds quiet Freudian.

here is the lip that is giving me grief. If I grind off 1/2" where marked it will give me enough clearance

So I've got my exhaust and I'm looking for someone to fit it. The story so far:

Shop 1 - 'we don't work on F trucks - too many problems lining the exhaust up';
Shop 2 - 'we can't do F-truck dual cabs, they're too long for our 4 T hoist;
Shop 3 - 'yes we have a 6 T hoist but we don't do exhausts'.

Have some recommendations from someone in the Trucking industry - will chase up further tomorrow.

I'm sort of coming around to accepting that I am going to have to do it. And if it's anything like Brians, I'm going to have to get a hot spanner in order to re-shape the angle at the bottom of the down pipe - so sort of glad I just got the aluminized steel system.

You need to find some one who can bend 4"pipe first up. Cut ya downpipe just before it starts to bend to the horizontal. That way you can slide it up easier and check out fitment and bend up top near the turbo out let. Once that is done you will have to tack on the piece you cut off and work out your bends down below so as to meet up with your straight pipe beside the trans. Alot of stuff'n around but that will be your only fix If you cant find anyone man enough to give it a go. And they wonder why we cant compete on the international market. Our customer focus rates 3rd world.

I figure these places must be really busy to be turning a 'happy to pay for time & materials' away. Either that or they just couldn't be bothered doing something a bit different. Either way, happy to continue to find someone who might be at least interested.

How hard do you think it would be to heat up the bend at the bottom of the down pipe in order to 'adjust' the angle if necessary? What sort of torch would I need? I'm guessing my Gasmate butane bottle torch isn't going to cut the mustard trying to head up a 4" pipe enough to give it a tweek.

I've attached a scan of the MBRP fitting instructions. FYI

Continued:
Shop 4: We'd do it but we only fit our exhausts, we're not interested in fitting your exhaust;
Shop 5: Bingo - F250, no problem, do them all the time, MBRP yes we know those. Bring it in Friday. I told him most guys are worried about fitting them. He says 'Look mate, I've got 7 kids, nothing worries me, worst case scenario we'll cut it under the cab and weld in a flange.

I'll post pics of the install on Friday!

Don't worry, will post a full report on Friday PM, with pics. I don't want all the F-truckers racing in there before Friday and using up all the goodwill before I get there !

Canberra F250 Exhaust specialist is:
Roadway Mufflers in Oatley Court Belconnen.

They fitted the MBRP 4" (Muffler delete) in 5 hours, all very neat and tidy, welded all the joints up the exhaust looks straight.

Top pick - MBRP 4" muffler delete kit as supplied by Riff Raff diesel

pic 2 shows FA down pipe - about 2.5" diameter!

pic 3: the stock 3.5" tail pipe next to the stock DP. Note that FA has made the Australian DP with a flange on the end to step up the DP pipe diameter to re-use the US tailpipe.

pic 4: the MBRP comes out more at an angle. They guys at Roadway cut off my MBRP polished tip and welded to the new system. They also deleted the clamp-only clamps and welded the joints - and welded the mounting clamps only the pipe so that the can't shift.
