I like the idea however, we have already started on the removal and, I have tried welding Allison transmission cases before with little luck. It seems that the oil that's in the crack contaminates the weld. Also, also what concerns me about welding is, that part of the case is very thin.
Now that it's coming out I can at least put a new rear main seal in. Any suggestions of other items to address while the engine is out. It's at 280,000 original miles...

You need some special install tools for the rear main, although they are not very common failures.
If your oil pan is rusty this would be a good opportunity to replace it. Great time to install bellowed up pipes if you are going to go that way too.
Rebuild the oil cooler is easier as well, out of the truck.

i pilfered through many forums and this seems closely related I have and e99 psd that went down on me pulling a load I have massive amounts of water in my oil can't find the leak I pulled oil cooler and resealed still leaks. To the point I can put a running water hose in reservoir and never fill it because it leaks into motor so fast. Pulled hpop and gear to look inside front cover and no leak there. The driver side valve cover is also off with no visible damage.
So I guess my question is where can that much water go?
Cracked head? Front cover? Injector cups? Ruled out oil cooler because water is in oil not oil in water
pulled water pump last night with no visible cracks washed it down and let it sit so I can look again today
any help is great

That's scary. In cases like this it is usually best if you start your own thread to get the most attention. Others may skip over it otherwise. This problem is out of my league but others will probably be along soon enough. Good luck with it.
