DC power alternator
1. I tried turning the pulley on the dc alternator and i could feel resistance as the diodes rubbed together, when i took the stocker off and turned it it had no resistance and felt like a well greased bearing, What makes the resistence different?
2. My belt is squeaking now, i think my greasy hands are the culprit, should i use belt dressing to see if it helps? the belt only squeaked when it was cold.

2. Belt dressing is a no-no. Just squirt a little water on the belt while it's making the noise. If the noise stops you have the culprit.

And ok water it is, thats why i asked before i acted
the smaller pulley lets it produce more power at Idel
Now in therory the belt tensioner should make the belt tighten up But maybe your belt is stretched/worn beyond spec and needs to be replaced anyway
try a belt maybe a tensioner
I know with the XP alternators (250/270 amp) they send a Shim but the 185/190 amp units shouldnt need a shim

Thats like taking the High preformance out of it
That is taking the high preformance out of it IMO you want more Power at Idel as you start it up and it warms up for a few minutes you need to recover the Big Energy drain from the Glow Plugs

Its probably ok the tensioner probably had a spot it liked to ride in in the last setup and with the new setup/smaller pulley it just had to seat itsself in a little dif spot
you shouldnt change the pulley its smaller so you can get that higher AMP output at Idel this is not an option IMO
Its Not a Big Deal you can Make your Own Basicaly its just a Battery Cable with a Fuse inline with it

Notice the red battery cable there is a grey part of the wire right where it bolts to the Alternator thats the Fusable link. Not shure of the rating of it. But High Binder also made his own wire upgrade and he said they told him to run an 250amp fuse in that line But IIRC he got the 185 or 190amp alternator so why they told him to install a Fuse thats more then the Output rating of the Alternator is Beyond Me seems like you would want the Fuse to be at or just a touch under the output rating of the Alternator
IMO call DC power and ask them what fuse to run and if they tell you to put a fuse thats rated more than the Alternator output ask them why I would like to know myself as I dont get it
I also recomend to take a dremal tool and clean all battery cables and Grounds up good

I just ordered a DC XP270 from the July 4th sale they just had and I ordered the 1.0 wire harness upgrade kit with fuse as well (they said it should definitely be done or the factory wiring would likely fry). I also ordered the military style terminals as well because he said they were a great improvement from what's on the truck now. My question is this.... the wiring kit is a cable increase to 1 gauge but it only goes to one battery. Shouldn't the wiring going to the second battery for charging also be upgraded to 1 gauge?

Well they dont do that if you wanted to it wouldnt hurt
They tell me in therory they already hooked together and what there is good enough
but you can do it if you want just make your own wire thats what I would do they just gave mw the wire upgrade for free cuz they had a website issue that day I was emailing him the Bad link so he could fix it so they threw the wire in for me
If I would have had to buy the wire upgrade I would have made my own
