This happened the very first time I changed the HPOP on my dad's old OBS. Nobody had ever worked on the HPOP before and that's the only truck I've ever had stripped threads on before. I put heli coils in it and it was good to go.
Glenn, I have never installed heli-coils before, but have cut threads before maybe not much experience aluminum though. I watched the video a noticed they didn't use any cutting oil. So I went looking on the internet. I found some use it some don't, but the oil they use is special a little thinner then regular cutting oil I think, also someone said kerosene is good to use. just dont f up the helicoil install or youll have some real problems. anyway you could helicoil it then use studs instead of bolts? or not enough room?

This a real good read, some interesting info in this thread. I ordered the EZ locks today and they should be here Monday. I bought the 27/64 drill and 1/2" by 13 threads tap and will get ready for the EZ's to arrive.
Thanks Rich, some good pointers there in that link. These are not heli coils but I think the process is about the same. Talyn, I don't think I'll use any cutting oil, its alumium. Hey Skip, if I F it up, I'll say you warned me. My God, to change out the front cover you have to pull the engine and oil pan! That puts a lot of pressure on the job.

I've had my stuff on and off so many times, just no threads left.
I got my kit from Fastenal (just down the road and had it in a day or 2), they are a little high on $$$ but I needed to get it done.

I heard ya Jose but I had ordered the EZ locks already. They are suppose to be better then heli coils and Joey said heli coils would be fine. So I should be OK. If only I can drill straight!
I don't think you'll have a problem drilling it straight, the material is not that thick and the fact that you're not removing that much material means you have a good pilot hole already in place. I would be careful to shove rags in everywhere you can to catch the shavings though. You don't really want those going into the oil (or especially the HPO system).
I had to put my VP back on with heli coils cause it ripped off the front of the engine some how but I haven't had ant problems with it and I think those bolts would be under more stress than the HPOP bolts would be
Today I took my pump off while I wait on parts (story of my life). I discovered that the 27/64 drill will not fit in my 3/8 angle drill. A machine shop said they can turn it down Monday morning. A bigger drill would just be too big and clumbsy in that tight space. In doing some real rough measurements I discovered that the bolt doesn't go all the way to the bottom of the hole. What surprised me was when I put a punch to the bottom and marked it. I then measured it across the top of the cover where the HPOP mounts and from the end of the holes (bottom of the holes) to the inside where the gear is, its paper thin! When I drill I'll have to be extremal careful. I don't think I'll need to go in real far in order to get the insert in but far enough in order to get the tap to make good threads for the insert.
No laughing at my armature pictures but I tried to show how close the bottom of the hole is to the outside of the cover where it mounts.
On the punch the black tape marks how deep the hole is. On the bolt is a shinny spot where I used a hack saw to make a mark. The saw mark is how far the bolt goes in, also marked by the edge of the tape.
