Front End "Clunk Clunk Clunk......"

I think I understand this noise I hear is normal but just wanted to make sure. Situation:

4x4 Hubs in "LOCK" position

Manual Shift Transfer Case in 2HI (2WD)

Hard turns (90 degree+) result in the "clunk, clunk, clunk......"

Normal???

U-Joints seem tight and are freshly greased.

Yes, that is a normal result for that situation.
If done on a regular basis, Premature wear of driveline components is another normal result for that situation, some times it is unavoidable, but it must be kept to a minimum.

Well with the manual system I like to lock them in before I get to a situation where I know I will need them. So sometimes is hard to avoid. I've also heard guys lock their hubs for the entire winter.

Mine does it as well, so let's hope it's normal. But like yours, it's mostly when really cranking on the wheel to get into tight parking spaces

Yea it's only during tighter maneuvers like that and making 90 degree turns onto another street/driveway. Nothing during normal driving. I thought u-joints at first but they seem tight and only needed a little grease. My 06 also did this so I'm thinking its ok.......hopefully.

its a normal binding of the U-joint when taken to the extreme angle.

you will def wear the ujoints out faster by having the hubs locked for 2WD use.

I don't have them locked all the time. If I know there is a chance of signifcant snow I can't just hop out on the highway to lock them in. Remember this is NOT an esof system so I have to lock the hubs, I can't just flip a switch.

Any 4X4 with cross-type (Spicer) U-joints on the ends of the front axle will do this. I agree with the above post, it really isn't a good idea to run with the front hubs locked all the time, even in 2WD. Really ashame, back in the old days most all your 4X4 trucks had Rezeppa or Birfield front axle U-joints. Those joints were constant velocity, and would not bind at sharp angles.

yea i understand that.. just saying think in advance when u "might" need 4WD and lock in for those days/situation only..

rest of teh time run the hubs open.

ps i wish i had ur 4WD shift system, im no fan of ESOF, even thou mine has been flawless, id still prefer'd to have had a floor shifter and manual hubs.

I like the mechanical shifter but almost miss the auto hubs a little bit. The great thing about the Ford hubs is they can still be locked if the esof fails to engage. The other problem is that if the esof works all the time the hubs tend to stick due to not using them unless you lock them in every so often. It is nice knowing that some electrical or vacuum part isnt going to fail not allowing you to get into or out of 4wd. But it seems though that since the newer hubs (05') have been used there are fewer problems. Again I like the mechanical stuff but sometimes having the auto hub would be nice.
