I opened the dash and pulled out the vent selector switch. The vacuum leak is only when it is in the Off position, and is coming from the bottom of the switch. The switch itself might be faulty, or a hose is loose, but I can't find it.
Damn that was tough. The darn headlight **** would not come off. I broke my probe trying. I eventually worked enough space to get my 1.4" socket wrench inside to remove the screws holding in the switch. Then I was able to press the shaft release button to remove the know the proper way. Note that the button is completely inaccessible in its regular position. That helped for putting it back later. I could not get the whole climate control panel off because I did not figure out how to remove the temperature selector cable from the back.
But I was to remove the vent control switch. Looking at it from all angles did not make me any smarter, and it does not appear to be open-able. So I ordered another one on eBay and then wasted more time putting the whole @#$% thing back for nothing, because now I have to do it all again next week after the part arrives.
With the dash opened, the hissing was much louder and easier to locate. It appears to only be leaking in the off position. Putting it on vent with the fan on low makes less noise than on off!
By the way - for those who might think that I was simply doing it incorrectly when trying to remove the headlight ****, I tried releasing the **** from the shaft while it was off the car, on my workbench, Even when I pushed directly on the locking tab with a full sized screwdriver, it did not budge to release the ****. I had no desire to break it, so I stopped trying.
I wish the whole car was made out of that super-tough metal!
Boy, sounds like you're having a hard time with those switches.
Sometimes in order to release the light switch ****, you have to actually push it in to release tension on the lock, then push the button, then pull the **** out. But maybe you've already tried that.
The problem was that the button to remove the **** is completely inaccesable until the entire switch is removed (it is boxed in between the dash and vent housings) but to remove it you need to remove the dash, which can't be removed until the **** is removed...
No, it looked fine. The metal was just firmly imbedded into the shaft and didn't want to release it. My probe bent and broke without the metal moving. Note that I did eventually get the shaft out using the button, with the **** still attached. So I was able to look directly into it, and press on it with a regular flat screwdriver. It still didn't budge.
