The 2003 through 2005 is the 6.0L diesel I know about and read about here then, the ones used in Excursions? It seems like a new horror tale comes down the pike just about every month here. The thought of a $5,000 to $8,000 repair on one of these 6.0L diesels scares me to death. And it makes me glad I didn't buy a 6.0L diesel Excursion.
Don't get me wrong, I absolutely love the sound and smell of a diesel. I just don't need a diesel. Especially one of those model years prone to the major malfunctions.
Some think that by 05/06/07 the Ford/6.0 Techs figured
out how to diagnose the signs of a failure (ECT vs. EOT, there is
even a new flash that puts the wrench lite on now for this) and to
replace the OIL cooler & the EGR cooler when the EGR cooler fails.
So, it might not be that 06/07 engines are "better".
The EGR Cooler's bad reputation is often actually the FAULT of
the OIL cooler getting clogged and causing the EGR cooler to over heat.
Until this linkage was understood some unlucky folks had multiple
EGR coolers replaced - until they figured out the OIL cooler was to blame.

Right on! but the 03-04 egr coolers were really good outta the box, (ford redesigned them in mid 04-10 and these failed alot more) in fact many of the tech's on here have only replaced a few of the early coolers! Oil coolers though! But the understanding of them has made them better! The commonization of the 06-10 6.0 made them far better than the earlier models! It should be noted that the 6.0 of the 03-07 was probably the most common diesel bought in all brands, which also means (I think a 2:1 ratio) that there are a pile that have no problems at all!
Thanks for posting the pictures, they are incredible.
PLEASE keep us updated on the progress! this is an awesome post!
Sincerely,
Karl.
Thanks guys for the requests. I would post more but BulletProof isn't real close to where I live and so I probably won't be posting any more progress pics. They are predicting it will be all put back together by the middle of this next week anyways. From then, they will keep it long enough to put some miles on it before releasing it back to my dad. Andrew at BulletProof, if you'd like to post some more progress pictures here, I'm sure the membership would appreciate it as would I.
