I have several studs broken at random locations on my 5.4l. I'm in the rust belt, so it not a big surprise. I plan to replace them when it warms up. Some are broken below the manifold surface and I can't see how I'd get a drill on them, so I'll probably need to pull the manifold. Is there a gasket, and if so, will I need a new one?

You can get a right angle drill in - it was tight though. I ended up buying a Ryobi cordless one since I already had the batteries and it had the smallest right angle head I could get my hands on. Not a huge fan of Ryobi but it was cheap enough to not worry about.
I decided to look at my manifold bolts today for the heck of it. Sure enough I had two broken off on the passenger side next to each other. Funny part is, I reached my hand in to feel if any of the bottom studs were broken and one of the nuts came right off in my hand !! So I think it may be safe to say 90% of them do break! Anyhow, no one has the answer if a manifold gasket is required? I will be doing all the passenger side studs come spring yippe .

I don't know if they require a gasket and if they do you definetely would need new ones. Which bolts were they (near what)? Also, if if was mine I would probably just leave it and see what happens which could very well be nothing.

Two points:
1. It sure would be nice if Ford would step up and replace the studs as some sort of recall or something. It seems pretty clear they used parts that weren't up to the job!
2. You guys are joking about whether to replace the gasket or not, right? It's a gasket. Of course you replace it!

Not everyone is a mechanic and they aren't expected to be. Also, the reason they break is because some engineer said; let's put studs in there instead of bolts and the others at the oval table said; sounds good...you're the engineer!
Which ones on your X are broken, mine are cylinders 2 and 3 ?
Im not sure how they are numbered. The first cylinder towards the rear of the motor is good top and bottom. The next two towards the front are broken top and bottom. So far all the rest are fine

Also, the reason they break is because some engineer said; let's put studs in there instead of bolts and the others at the oval table said; sounds good...you're the engineer!
Or..... the engineer said to use good quality bolts and the bean counting division said "that's not in the budget, if you use cheaper studs we'll save $1 per truck so lets do that"
