Strange Transfercase Noise

Strange Transfercase Noise

I have a 1993 F150 with the BW 1356 Manuel shift transfer case that came out of a junk yard with unknown miles. It makes a terrible noise but only on the highway with the front hubs locked in. It increases with speed but isnt really noticeable until your up to 60-70MPH. It Also makes the same vibration if the t-case is in 4x4 with the hubs unlocked.

It drives perfectly fine in 2wd. Iv heard that the oil pumps can fail, but i'v heard that when that happens it makes a pretty nasty noise while your moving in both 2wd and 4x4.

I think i can rebuild it pretty easy, but i wanna make sure that its not gonna need more then a rebuild, and i need it to make it on a 1,000 mile trip before i can work on it. Which seems possible considering iv driven it for over 1,000 miles in 2wd since it started making the noise.

And suggestions and help is greatly appreciated.

I forgot to mention that i have checked the u-joints and the drive shaft as well as the diff and they all seem to be running smoothly.

I thought you shouldn't exceed 40 MPH when hubs are locked in...

I know your not supposed to exceed 55 while locked in 4x4. But iv never heard anything about having the hubs locked. I used 4x4 on and off all summer leaving the front axle locked in for long periods without any problems until about October.

I found a rebuild kit at broncograveyard. And I'm gonna fix it, my only concern is that ill get it apart and it will not be something included in the kit and I will have a lot of down time wgicj I'm trying to avoid.

Any ideas or suggestions on what it may be? I'm leaning toward a bearing on the front output yoke, but its still tight.

Any ideas?

Well wait, lets back up...
You said it makes the noise with the hubs locked in.
It doesnt make the noise if the hubs are unlocked.
It makes the noise regardless of the trasfer case (2wd or 4wd)

Are all those statements correct?

If they are I would say your problem is in the front axle somewhere, not the transfer case.

No, from what I read the noise/vibration is in 4hi with hubs locked or unlocked. No noise/vibration in 2hi.
I say unbolt the front driveshaft and try it in 4hi.

jibberish..

I drive 70 mph with it locked in 4x4 on slippery/snow cover roads many a times.

You do Dave, but the OM states against it, it states you shouldn't exceed 55 MPH when engaging in 4x4 HI (well, i guess it doesn't state a top speed), at least it says so on the Bronco's OM, that should extrapolate to F-150s as well.

Yep. Just top speed when engaging it. Not when its locked in.

I am having a similar problem. I at first thought I had a hub going out so I replaced them, not the problem. Atleast I've got some new hubs though. Anyway, Here's the testing I did. Drove with 4 wheel and hubs engaged, heard a slight grinding noise around 25 mph. Unlocked hubs and drove to eliminate wheel bearings and wheel joints, Still heard sound. Though maybe it was the diff so I disengaged the 4 wheel and locked the hubs, no noise. A ford mechanic said he believes the t-case has a bearing going out. Also said they are easy to rebuild. There are several rebuil kits on ebay ranging from $65-$90. All have new bearings, seals and gaskets. I'm going to do some more research on kits and find one I think is good and order it. When I do this rebuild I think I'll take pics and do a thread on it so that someone else can benefit as well.

I've seen a couple of good used transfer cases in my local listings for $100 and $150 so I'm thinking they could be going for about the same in your area. Doesn't seem worth the trouble in rebuilding them if they're that cheap.
