while driving my 2008 F350 crew cab dually( job 1, truck bought in April 07) i noticed a tremendous amout of white spoke coming from exhaust during Regen. I also noticed that while in Regen the pressure on the turbo guage would build up then drop. I could hear a whistling sound when this occured. I run and SCT 125hp tune with a cat back exhaust and and AFE intake. The check engine like was one honestly I forgot what the code that came up was. i think it was something with the EGR.
I de-tuned the truck waited for the code to come back then went to Ford Dealer. I told them i was running a tune and that i had the check engine light on. I told them i De-tuned the truck and the light came on again. I also explained the symptoms above. Mechanic put the computer on the truck to get an idea of what was wrong. He said it could be as simple as a reflash of the computer or the DPF went bad. He said if it was the DPF it had help to go bad. Either the EGR cooler or the Turbo is bad. I brought the truck back a week later they had ordered parts just incase so i wouldnt have to lay the truck up while waiting for parts to come in. They called me and told me it was just a reflash of the computer as TSB 09-19-10 stated to do.
I drove the truck about 1100 miles since the reflash. I re installed the tune just because the gas mileage is so much better. While driving home from a friends approximately 60 miles from my house the truck went into regen. While in regen i heard a whistle sound from the turbo that would increase or decrease with the gas pedal. I was going to try and record the sound while driving but the truck came out of regen so it stopped.
Two days later I drove upstate approximately 90 miles. Again i heard the sound during regen. When i got to my destination I got out of the truck and left it running. I heard a crackling sound from under the truck. I looked and didnt see anything. I just thought maybe the exhaust was hot. Within a minute of that the truck shut down and message on the dash said "stop safely now" though there was no check engine light. The truck would not start. Nothing when i turned the key. Thinking the truck was going to the dealer I detuned it. still woudnt start.
I called ford 800 number, they sent a tow which took maybe 45 to an hour to arrive. The truck was not in a great position to get on flatbed so i figured I will try and start it. Sure enough the truck started. I figured the exhaust gas temperatures have cooled and thats why it started. Tow truck driver said i can try and drive home (90 miles) or have him bring it to dealer. Not wanting to be stuck on the road i opted to go to dealer. Turns out when i detuned the truck I cleared any info that could point to a problem. Dealer has been driving the truck to see if they can duplicate the problem. My question is doesnt any of the symptoms point to what can be wrong? Wouldnt they give them an idea where to look? How many things can cause a stop safely now message with the symptoms I have outlined?
A savy tech could probably get to the problem, but the code help alot with a computer controlled motor. Could be a EGR valve issue or one of the EGT sensors either fore or aft of the DPF.
All guesses at this point though.
I think I would leave the SCT off for awhile till you find the real problem. The flash was not it.

I explained to the dealer that has it now about the whistling sound when i press on pedal. Service manager said sounds like the DS can ( i dont know what that is) could be leaking. I know if the codes were there that it would make it easier but the guy seams to have an idea of what is wrong. Honestly I think i am being stroked alittle because of the tuner. I am probably going to go pick it up today. Just hope it doesnt break down on the way back.... 80 miles to go lol.

First, I'd suggest coming down to the 6.4L forum. We have a couple of diesel techs that like to post down there, and you may have better luck with your issue.

And you may be right. The tuner could be the cause of the failure! Remember that whenever you alter the PCM's program in order to make more power you are forcing the engine to do things it was never supposed to do.
You are using a 125 HP tune? This engine was NEVER designed to make 475 HP; tuning in this manner can break things!
In a nutshell, if you want to play you're gonna pay. Warranty doesn't cover failures related to aftermarket tuning. Not to say that it's definite that the tuner caused it, but it's not Ford's fault you increased the power of the engine and broke something.
