Question Drilling holes in Head Lights / Tail Lights Help

Do any of you guys know how to drill a 1 inch sized hole is your headlights and tail lights, without cracking the reflective thin plastic? I did one headlight with a not so good outcome. Do you recommend a Uni-Bit or a 3/4 in drill bit since thats the biggest they go, according to Home Depot. I am really not sure what to do know, I don't want to destroy any more lights.

i guess my first question is why are you drilling holes in the headlights and taillights???????

Oh oops forgot to mention they are for strobe lights.

first get some high-quality masking tape from 3M, mask all of the area you are going to be drilling as well as 2" around it, get a 1" holesaw with pilot bit and drill slowly...

How would I get tape on the inside of the headlight, I tried but couldn't get the headlight lens of the light, also could you post a link or a pic of what that drill bit looks like?

i would think that any drill bit would work.... but start small, and go SLOW !!! let the drill do the cutting, and dont use much force behind the drill. i wouldnt recommend a uni-bit since you generally have to press rather hard to get them started. if you do use a hole saw, then get one with fine teeth, and still go slow.

im not sure what the home depot guy(or gal) was talking about, but you can defnately get bits larger than 3/4"..... maybe it was meant for your particular size drill thats the largest you could fit..... but if that was the case, then you can get the special bits that have a smaller shank to fit inside the smaller drill heads.

I would suggest taping the lens as previously stated. Then draw the 1" hole on the tape. Drill a 1/2" hole in the center, then use a dremel or die grinder with a burr to "mill" the hole larger to the 1" dimension.

They do make special drill bits for plastic that have a different cutting angle to them. You may also want to look at a Forstner bit or even a step bit.

This is the way I did my nephew's just last week for his strobes. Go to a plumbing or electrical supply and get a fine holesaw bit though. The holesaw bits at the big box stores are too aggressive and will destroy the lenses.
