Just how flat does the exhaust manifold mating surface need to be?!
I recently purchased another old (1999) expedition with 139k miles. The previous owner had the exhaust manifold changed at some point with Dorman pieces, but the cheap gasket used blew out about a year ago at the the front of the #1 port. The manifold isn’t too bad so I was consider reusing it but I checked the plane and it is not as flat as expected! A little concave (especially #4 cylinder). Does anyone know if this is normal??

When I replace exhaust manifold gaskets, I put 2 sets back on each side, along with exhaust sealer sandwiched between them. The sealer takes up any potential gaps, and to date, no exhaust gasket I've done this to has ever leaked.

Im intrigued.. which gasket type do you use and which sealer?
I purchased a triple layer metal gasket set to use but I have my doubts with the head surface being less than flat and smooth.

You can always add the sealant directly to the heads if you think there will be gaps. For the gaskets, I use what is specified, nothing special.
It’s all back together and sounds like a good seal. I used the Mahle metal gasket set plus Hi Temp Copper RTV between the head and gasket, plus SS hardware. I’m really really hoping this holds “forever”
