I bought a 91 5sp 4x4 7.3IDI a couple of months ago, it was well taken care of by an older guy, the first owner. I don't think he used the 4x4 much, if ever. I got a mechanic to check it out and he said he checked the 4x4 function and it was OK.
I tried it the other day (with the hubs unlocked)and it would go into 4x4, the 4x4 dash light went on, and it shifted from 1st to second OK but when I depressed the clutch to put it into 3rd the 4X4 disengaged and you could hear that the gears were touching. Not a horrible grinding, but not a pleasant thing to hear either.
I tried it again and same thing. Clutch in - 4x4 out. I'm kind of freaked out about it, and i'll take it into a tranny place before I try it again.
Any Ideas what it could be? I'm hoping it's just some linkage adjustment and not a major problem.
If it's popping out of 4wd the transfer case is most likely not fully engaging into 4wd. I agree with FH check the linkage for worn bushings and bent linkage rods, oh BTW there is no linkage adjustment to the t-case on these trucks.
First thing I would do is unhook the linkage and manually shift it to ensure it's not just a linkage problem.
If you don't know how to manually shift it, ebrake and chock the truck, have someone shift it while you are under watching ...

Thanks Festus, I've been away from the computer for a few days.
So you are saying unhook the linkage between tranny and transfer case and shift it from normal to 4x4Hi. I don't know how to manually shift it, so I'll get somebody to do it from inside the cab. What am I looking for? I know it will go into 4x4, but it won't stay in.
My last truck was a F250 5sp 4x4 5l gas, and I used to be able to just push in the clutch and slide it into or out of 4 wheel on the fly. I'm assuming that the process should be the same. (BTW is this the same tranny/TC in the Diesel as the gas?)
Also if I unhook it will I be able to get it back together easily?
Is it a manual or an electronic shifted transfer case. Sound like it is a linkage problem. Check the bolts on the tranny to make sure they are tight and that the linkage is not bent. If it is an electric you will have to pull the motor off of the transfer case. Clean the dried grease out of the gears, relube it and reinstall.
Sounds like it's not fully engaging. The manual shifters rust if not used regulary. Spray the heck out of it with some PB Blaster from underneath. Then work the shifter back and forth until it feels more free.
they sure do.i use mine enough anyway,but to unfree them i spray them like 87 says,then i coat the heck out them with a great big ball of grease.shift it back and forth,and then smear the grease all around again.this helps her glide on in nice.
it's quite easy to see how it adjusts when looking at it.you'll know if it's not adjusted correctly if you loosen it up and move it around.it all becomes clear as you look at it,and adjust the lever.

Try it with the hubs locked.....normally you would not drive it with hubs unlocked in 4x4.
4low range comes in handy in a lot of situations where you just want the gearing,but don't need extra traction.
