I just bought this truck a week ago and during the test drive I tried out the 4x4 - with the A/C running I engaged it and the blower changed from dash to defroster. So I knew there was a vaccum leak somewhere, I didn't expect it there! Could this be the problem?
yes I have seen it before. The word ford is a vent, kinda like a screen. When the hubs are engaged and disengaged, the air has to have somewhere to go. it is normal dont worry about it
Given your experience with the 4wd and the loss of vacuum on the climate control system (defrost is the default setting), I'd say pop that hub out and see what is going on. A lot of guys in here have converted the auto hubs to manual ones because of the vacuum issues.
when you switched to 4wd on the test drive, and the ac went to defrost were you driving or sitting still? I have had mine do that when stopped and as you drove a few feet the hubs locked in. I know there are issues with this system but "Knock on wood" mine always kicks in when I need it.

Yup, everytime I take my truck to the carwash, I lock the hubs, and pull out in 4Hi, just a habit to make sure I check the system every so often. Mine has done this since Day 1, both sides, but you can only tell when the vents are wet.
As far as the Warn swap goes, it won't work on any SD after 05. I've talked to Warn several times, and it's just an overall no-go apparently, everything from stub shaft diameter and spline count (older was 30, new is apparently 35), to the way to hub face bolts on. The Dynatrac free-spin kit that completely replaces the unit bearing assembly is the only easy way I've heard of fixing the whole problem, but the kit starts at $2,000, so I'll pass. There's probably a way to gut the knuckle and rebuild it using parts from older D60s, or even just replace the knuckle with an older D60BJ knuckle, but I don't really think factory hubs are too weak for what 95% of SD guys are doing. Factory manual hubs are cheap and easy enough to come by if you want to ditch the ESOF.

I thought this was pretty weird... never seen it happen before and it only did it on the driver's side.
If your air goes to vent when you switch to auto 4x4 then you have a vacuum leak.
The vents will eventually switch back to normal operation even with a leak because the vacuum sent to the hubs is only momentary to lock and then momentary again (but less vacuum) to unlock.
