My gearbox sprung a leak last night just as I was backing in the driveway, it seems to be spraying out around the sector shaft cover on the top, is there a gasket or O-ring under this and will the cover simply come off if I remove the two cover bolts?
I got the cover off, I was hoping I wouldn't have to disturb the sector shaft adjustment bolt but it threads through the cover so I had no choice. For anybody else that has to do this you have to remove the main cap bolts and then the lock nut on the adjustment bolt and then turn the bolt clockwise until it seperates from the cover. Looks like the seal got pinched at the front bolt at some point and that eventually led to complete failure of the seal.. which is a large square section rubber O-ring. I have another one ordered at Ford.. should be here in the morning.

Yea only way you where gonna do that is pulling the pitman arm and lifting out the sector shaft with the cover, in your case I wouldn't have either, just not worth the extra work for that seal.
Any suggestions on a repair for the bottom side? Started my 250 up today and noticed a large puddle had formed in a couple minutes.
It looks like the sector shaft seal kit covers both top and bottom, anything else to look out for while doing the bottom?

Yea if the pressure of the pump won't push the seal out for you once the clip is removed, remove c clip, start truck and crank wheel lock to lock to push seal out. It might work, it might not just depends on the size of your leak. If its leaking bad/fast, its probably not going to work.
If that doesn't work don't try pounding a screw driver in digging for that seal. You'll damage the sector shaft needle bearing above it (don't ask me how I know that ).
Instead lift out the sector shaft from the top by removing the top cover then drive the seal out working from that opening.
You have to remove the pitman arm anyway, rent or borrow a puller, once you've got that far, the arm off, you've already won the battle.
