Certainly wish I had the ZF for off roading. I think it's something like 2 times shorter? That would be a lot nicer. As far as hubs go, i leave them locked in 95% of the time in winter. If I know that I'm going to be doing highway or that it won't be snowing or it ain't gonna be icy for the day, I'll usually unlock them. Despite hearing noises I can't identify, I have had no more wear on any parts up front.
The only way I can explain it is like a ratcheting noise. I hear it with hubs locked or not but it is louder when they are locked in. Everything up there seems good and it's been doing this for a long time, so I can't really attribute it to anything. I'll figure it our when it blows up I guess lol.
I'm pretty sure they are locked in nice and good. No different when I'm turning and I've checked the u-joints, and they are in good shape. Most of them had grease nipples and I greased them up, and I still get the noise.
I have never thought of the hubs. They don't turn nicely like they should, perhaps it's time I take them apart.
Like prozon said, can't hurt to pull them apart and clean/grease them up. Are you sure the sound is coming from the front end and not the tcase? We're getting a similar sound on my dad's 95 F350 and can't track down what the problem is. It only happens in 2wd though, not 4hi or 4lo, so we're pretty sure it's the transfer case not going all the way back into 2wd. Does which tcase gear you're in affect the noise?
Don't matter. U-joints are good and I do believe the transfercase is disengaging. It is louder when the hubs are locked. Only happens when moving. Usually don't hear it till I hit over 60kph.

Is the borg warner T-Case better than the new process?
For a trail rig, there is no doubt that the 205 case is the one to have, but in a fast mud race application, where a gutted and welded into full time 4hi case is needed, the 1356 weighs about 40lbs, where the 205 is still close to the 200lb mark.
