I'm gearing up for replacing the ball joints in my 04 F250. I've seen some people say they were renting tools from auto zone to press out the ball joints. I was wondering if anyone could confirm they will push them out on a Dana 60? If not how did you guys do it?
I'd say you need to be more worried about your impact and the size of the airline as well as compressor to get the job done, you will need a lot of air continuously for it.
When I did the balljoints on our Exploder, I found the impact was far worse at it than an 18" long breaker bar. They slide out nice and slow and steady with a breaker bar, but the impact wasn't doing much. Haven't done them on the SD yet (and probably won't for a long time), but I suspect the method would be similar. And yes, I have a high powered IR impact.
Then start with the breaker bars. That compressor is not big enough to keep up with a hipo IR for more than 5-10 seconds. In my case I had a 60 gal 1 stage, and I was burying it on that attempt.
I recomend the ball joint kit from Advance Auto. I recently did mine on a 03 F-250. The Autozone kit is no where near as good as the Advance auto is as far as having the correct sleeves and spacers goes. I used a long 1/2 drive ratchet on mine after the breaker bar and hammer got them started and it was no problem. Be sure to check out the tech page for the detailed porocedure if you didn't already. Your best bet is a long breaker bar. Even in the shop with 150 gallon compressor and 800# snap on impact does little for them. But a breaker bar pushes them right out.
Another vote here for the impact wrench. I tried using a long 1/2 drive breaker bar and without a good way to clamp the knuckle down it turns into a major wrestling match trying to keep the knuckle from rocking around. Even with two people.
My compressor isn't very big and it did the job just fine. Just hit it with the impact and, as said above, whack it with a hammer occasionally. It also helps to hit it with some penetrating oil for a week or two ahead of time.

Thats why you clamp the ball joint press in a vise
After the knuckle is off take a big hammer and a piece of pipe and pound the old ball joints out. Clean up the knuckle and put them back in using a c press and impact. Worked good for me.
