Ok, I signed up for a Photobucket account today and took some pics because a few guys have asked for them. Hope this works.
I built this bumper out of approximately $200 in materials. It took me several weekends this summer with the help of my 2 and 4 year old girls. Slow progress when there is a lot of thinking and measuring to do. None of the commercially available bumpers show any of the mounting interface details, and those are the meat and potatoes for something sturcturally significant like a 12-24K lb pull.
The floor and front of the winch mount are 3/8" plate. I used two pieces of 4" channel that run up the inside of the frame rails to the shackles and are welded onto the winch mount floor. The floor of the winch mount is bolted up flush to the bottom of the frame. I have two oval shaped factory holes in the outside of the frame rails. I reached though these ovals and drilled holes through the channel mounts and then through the inside of the frame rails. You have to snake the washers and nuts up inside the frame to bolt it up. I also bolted up through the winch mount base into the bottom of the frame. For those two bolts I welded in a piece of flatbar inside the frame for a flat spot to bolt through because of the way the frame rails are boxed. I ran diagonal braces from the floor to the channel mount uprights that tie into the factory bumper mounts. In all I have the factory mounts, two 1/2" bolts, and four 5/8" bolts holding the bumper in. Because of the channels up the rails, you slide it in from the front, then bolt it on.
I built a reciever into it under the fairlead for either a hitch insert or recovery point. I built an insert with a 1" pin shackle.
My tools are basic, I cut all the plate with my oxy/acetylene torch, ground with 4 and 7" grinders, and welded it with my 110v MIG.
Crap, I can't figure out the picture posting and we just had company show up. Stay tuned.
