Well I've gone 60,000 km since my last problem, but ran into one today. I remember people wondering about a tea kettle whistle when the revs and boost go up. Mine did it today and I found it - blown EGR valve gasket. It suddenly started to whistle when the boost would hit 15 psi, it sounded horrible. I stopped the truck and looked all over but couldn't find anything. Drove it home and inspected it more in my shop. Found a bunch of soot build up on the oil filter housing. Best way to describe it is as a Hershey's Kiss stuck on the side of the housing. I ran the engine, but could only detect a faint exhaust smell - something that might be considered normal. Took the EGR valve off and found the gasket was missing a 1/4" piece. Cleaned the EGR valve and replaced the gasket and o-rings. No more whistle.
Tea kettle is also fairly commonly the Overflow bottle cap.
I realize that. However some people have replaced the caps and still have the whistle. This is just another place to look. I imagine that anything that will help locate the problem is of help.

Was it a constant whistle or did it cycle on and off every second or so?
It came on and stayed on when the boost hit about 15 psi. It simply got louder the more the boost built. As soon as you took your foot off the gas, it was gone. It never did cycle. I think if it cycled, I would check my AC compressor and make sure it's not a belt or bearing squealing.
I just don't understand how a man on a forum, an average Joe, can find out what this problem
is within mere hours of his hearing it, and certified Ford techs can't figure it out over the
course of 20,000 miles.
I guess it all depends on how motivated you are to find it. Not sure, but I don't think the tech's get paid a lot for diagnostics. Especially when it doesn't show up on a computer. They probably also don't get paid for pulling parts off at random. To be honest, had I not seen the deposits on the oil filter housing, I probably would have been stumped by it too. Mine looked like it had been leaking a while and finally just blew big enough to hear. One also wouldn't have seen it standing around the engine. You had to climb up and look down to see it. Luck sure had something to do with it, you are probably still better off talking to a good tech then reading about it from me. Who knows how many reasons there are for a whistle like that. I just found one them.

I dont hear it ( the tea kettle whistle) while I am buliding boost but as soon as I let off I hear it untill the boost gauge reads 0 ( factory gauge). Its been been almost a year since I had any problems with the truck so I guess Im due. I will check the erg gasket and for soot around the oil filter like others have suggested but the was while building pressure not releasing pressure.

Mine does the whistle too starts around 1k and stays constant, its not that loud and my egr was just cleaned and has a new o ring. Nothing has changed with the sound? Im I hearing the same thing as everyone else is?
