I would start by cleaning/greasing the esof hubs then do a search in here.

So you have 4x4 when you engage the hubs manually, and not when you try to go auto?

If that is the case search under the ESOF hubs. That is the auto locking 4x4 that uses a vacuum pulse to lock and unlock 4x4. I did also read in the superduty forum in the last few days someone having an issue with the 4x4 and it ended up being a relay that was bad. He said that even a ford parts guy could not come up with an answer that there was a relay.

The search in here is a little tricky but try again and believe me; everything that pretains to you problem is in here.

I have read many forums about this issue and they all seem to point to the front hubs.

Agreed with all the others. Check the front hub operation.

Your hubs are vacuum actuated. The ESOF going out is a very common problem. You probably just need this:

Even if his hubs werent working the t case should still engage, it just wouldnt turn the front wheels. This doesnt sound like a vacuum leak. Vacuum has nothing to do with the tc engageing, just hubs.
