i recently did the same mod. all you guys looking to do this beware: there are package deals on ebay for the headlights that come with the harness upgrade *** well to convert the headlight socket. and its the around the same price as the ones w/o. i didnt know that until after i bought mine. ford charges around $85 each. do the math....lol oh btw truck looks good riggz, nice job.

You can buy the metra pack sockets and pins for under $6 to do both sides with 16ga wire. I used 14ga, so it was very tight, but it did fit into the socket. Then I built relays into the harnesses, all for under $20. I put the part numbers in my write up if you want to build it from parts.

also, this place sells them with all the bulbs and a conversion harness 02 03 04 FORD F250 F350 SUPERDUTY 2007 HEADLIGHTS SET :eBay Motors (item 120399093518 end time Apr-08-09 10:49:15 PDT)
I'm guessing that these draw more current than those harnesses should be able to carry, thus your reason for using relays?

15422250 x2 $1.75/ea $3.50
12191819 x6 $0.20/ea $1.20
15366060 x6 $0.09/ea $$0.54
Then add wire and relays if you want them. I think mouser has a minimum order, but you can also try digikey and there is another place that I can't remember the name of. I am not sure if dellcity wiring does delphi connectors, but that would be another one to check if you don't need anything else.
I use the relays to draw power directly from the battery and avoiding drawing all of my current from the battery though minimum size wire to the headlight switch, back finally to the headlight bulbs. The relays use a shorter run of heavier wire and should show less voltage variation and lower voltage drop per amp.

nice writeup, where's a good place to find the connectors? Any local type store, or only online?

Delphi says the 15422250 connector has been replaced by the 13511996. The old part is made out of Nylon and the new one is made from PBT. It's about .5g heavier but that's the only difference I see. I'm wondering which one is better? Both have the same temperature rating of -40*c - 125*c. I'm going to try the newer parts. They are about $0.15 more each.
