This forum has been extremely helpful! I've used the forum to determine that my engine "ticking" noise is being caused by broken studs on both driver and passenger side exhaust manifolds....
The manifolds are in really poor shape so I have decided that I will be replacing them along with the studs. My question is; does anyone have any experience with the Dorman exhaust manifolds? These are very attractive at $140 bucks for the set from Rockauto.com. How are the studs that come with them? I've seen some people suggest purchasing the stud set from the dealership.

I purchased my manifolds from Napa for right around 180 dollars with a twenty percent discount. The studs from the dealership are stainless which should last the life of the truck. Just wish ford would have used them in the begginning.
The manifolds that are on there are still probably good. If anything they maybe warped a little. You can save some money by having them machined a little.
When I did my manifolds, everything went real smooth. All the studs came right out. Just soak them for a day or two with PB Blaster. The whole job on mine took 4 hours with a lift and air tools.
Just take your time and soak them a day or two before attemting to remove them.
Make sure you put some anti seize on the new studs in case you ever have to take them out again!!!!
I've been putting up with a rattleing sound exhaust leak for a while - is this job doable without air tools or a lift? is it possible to get the front up on jack stands, take the tires out and do this with hand tools? thanks.

I called the local ford dealership and they said there are TWO gaskets on either side; any idea why this is? The stud kits are about 40 bucks per side from ford.
2001 5.4 triton exhaust manifolds need replacement.
This topic is pretty near and dear to my heart.
I've had a cracked passenger side manifold on this truck for about 3 years just ticking away(mig welded once, used some epoxy from NAPA that lasted a week,) along with a couple broken studs. I have 3 payments left, so the 4th one I was going to use to "treat" myself to a new exhaust system.
I'd like to start from the cats. The truck has 132K, but runs good, and it's a keeper for many more years to come. I'm having the tranny rebuilt this coming week against my will, but oh well...
Anybody have any suggestions on the best possible way to get dual exhaust without spending a fortune? Should I do a cat-back setup...and should I go with stock manifolds again, or are there any good headers I can use in place of OEM manifolds that won't warp and start leaking in a year?
I'd like to get a nice throaty, semi-loud rumble after everything's said and done...

I have the exact same vehicle and problem. From what I can see from the outside, removing the manifold looks like a pretty big deal.

Instead of using one gasket with 4 ports for one side they use 2 gaskets with 2 ports suppose to be for ease of installation. Word of caution do not drill out studs that are broken in the heads.. If you do not drill straight you can drill into a water jacket and then you would need to replace the head. Best way to do it weld a bolt to the stud. welding will not stick to the aluminum heads. As long as you or someone you know is good with a welder you can get them out easy.. Thats how I've done them at the shop. 4.6L, 5.4L, 6.8L...... The factory bolts, original build bolts, were no good. I've also learned recently that the aftermarket ones are not good either, just did one that was done somewhere else 1 year ago. Broken studs, aftermarket parts. Well hope that helps good luck....
