I have a 1992 F-150 that ive almost completed the 2wd to 4wd swap out on, now im down to the transmission and transfer case. I have an E4OD and a Borg Warner 1356 case. Do y'all think it be easier to swap the output shaft on the 2wd transmission or buy a 4wd transmission and throw that in there?
If the E4OD is anything like the 4wd C-6, you are going deep into the transmission to replace the output shaft so that it will fit the BW transfer case. As deep as you would have to go, you may as well overhaul the tranny because it is all apart as it is to replace the clutchs and seals. If you have never taken an auto tranny apart before, you may be in for an eye opening experience. It is fun to do but not something I would want to do time and time again, especially on being extra careful with rubber seals. Save yourself the trouble and buy the 4x4 tranny.
So far i have actually enjoyed the experience. All except this transmission problem. ( i hate transmissions ) Anyway i purchased the front suspension off of a '94, tore it down to nothing, sandblasted everything, then spray on bed lined everything. After that i replaced the ball joints and rotors then put in prothane red polyurethane bushings, tore the 2wd suspension out of my truck and then had the new suspension in a couple nights after work. If your planning on doing it, trust me, its like you always hear, just buy a 4wd truck save yourself a lot of money and trouble. I just couldnt part ways with my truck my grandad bought it when i was one and i have been everywhere twice in that thing, i loved it too much to sell it, so now i gotta beef it up!
Im considering doing this to a 91 shortbox truck i got for really cheap. I figure I can find a complete donor longbox 4x4 truck with a screwed engine for cheap, and after abit of work, have a cheap shortbox!
Yeah, thats the way to do it. But unluckely for me the donor truck i found a donor truck with no transfer case or transmission. plus i dont wanna have to be pulling this stuff back off to rebuild it so im doing it all now and its getting pretty pricey.
What I would personally do in your shoes man, is keep an eye out on your local craigslist, kijiji, or whatever you have for classifieds around there. I would go the whole transmission swap too. All that I have found and read about this swap, guys have asked the same question you have, and then went with the complete swap.

Im gonna pull my transmission out, i found a friend of my cousins today that has a tranny shop and with the right output shafts and rebuild kits at hand and he said he'll rebuild it and put the new shaft in it for around 400.......i said hell yeah lol and this way i can keep my shift kit.
now i just need to pull my tranny and get it to the guy.
