Hi Guys, I took a day off Monday,and replaced the plugs,and fuel filter on the 97...I decided to tackle this EGR code.I pulled the EGR off,and cleaned out(as best as I could) the lines from the exhaust manifold and the port going into the intake.I then used air to pressurize both lines,and the air flow into the Exhaust manifold,and intake seemed to be relatively free of resistance.
I buttoned it back up,and this am on the way to work,I got the CEL,and read it this evening...both codes are back..Insufficient EGR flow,and Evap Emission gross leak detected.........
In looking into the intake plenum,it appears to be absolutely nasty,and there is a sticker on the plenum warning of using "carberator cleaner" to clean the innards....something about it harming the coating inside the plenum.
Im wondering If I just need to pull the plenum,and clean it out,and replace the gaskets....suggestions please. 4.2 v-6 Automatic LWB..165,000 miles
DPFE sensor Basic Part # 9J460. This will fix your insufficient EGR code... P0401?? The stock aluminum Sensor got moisture in it and corroded from the inside destroying the sensor. The new replacement is a plastic housing lasts longer/better... Check your fuel cap and make sure it's on all the way clear codes and retest.... Here's my freebe for the day enjoy...... Good luck.
Check DPFE sensor first. Second guess would be EGR solenoid ($40 part).
Regarding your throttle body cleaning, do not use a cleaner like brake cleaner. Ford uses a special anti-sludge coating there. However, apparently this coating isn't working well for your engine if it's gunked up.

concerning the gunked up Intake,its just the normal carbon buildup.Id like to see it nice and shiny in there,but with 165,000 miles on it,I figure its pretty normal.
