EGR caused expensive problems
I started to notice puking a year ago with towing, I thought it was from over heating as it was a very hot summer day. The entire side of my truck was covered in coolant
I didn't any puking again for several months. (but didn't really know what to watch for either
)I wish I would have done more looking into the coolant loss then...
Lately puking got worse after I got the extreme street tune, so I thought the strait up-pipe would fix that, good mod, but no help for my puking.
I tried a new dugas cap, no help. I removed the EGR and saw coolant in the intake and new it was time to fix it right.
Since I have so many mods, I felt best about hiring a well known mechanic in my area to do the work and skiping the run around that too many people get with Ford.
Here is what I learned;
When the EGR cooler was removed, it was plum full of coolant ie. broken.
When I got the heads checked, they were off .005 The machinist said my head bolts likely stretched. which is why I was puking coolant.
I have talked to soo many people who have had EGR cooler problems on these trucks. And when they go bad, they tend to make an expensive mess.
If I had to do it over again, I would have taken the EGR system off completley long ago. Shuting it off through a tuner or unpluging it may help some, but your still risking it IMO.
So this week the ARP studs are going in with a complete EGR removal (elite diesel) a set of Autometer gauges (EGT,trans and boost), coolant circulation lines for the heads for improved cooling and a large mouth intake elbow.
I also strongly believe in running a lubricant like opti-lube in the fuel, it's good insurance and helps keep water out of the injectors and combution chambers. I think Synthetic oil is a no brainer in this engine as well. IMO

They have good products, but I have had some problems with the customer service (shiped the wrong stuff, forgot to ship other parts...)
Got the ARP studs off ebay. Make sure the heads are check by an experinced machine shop, very few shops have the equipment to do these heads... Good luck.

A very likely scenario could be your head gaskets began leaking compression into the cooling system, the resulting bubbles collect in cooling system, hot exhaust flows into the EGR cooler, here comes aerated coolant into the cooler, cooler gets very hot and expands, then comes a shot of non aerated coolant which, like pouring cold water into a hot glass, cracks the EGR cooler from thermal shock.
